Too much torque! Case split, gears spread, ripped all the teeth off, I'd wager.
Sure seems it. I've seen multiple threads of folks running split case behind built motors, so maybe it's the bigger gears and the fact the case has been ground to accommodate? I'll be really interested to hear if Georg has seen this before. I think I'll ditch the prop style crossmember too. Not sure if that's related, but I know some folks say they cause problems.
 
Well, she's back together now. Nothing changed except replaced the gears and buttoned it back up. I will catch hell for this, but I went from the 4:1 low to 3:1, because it came with a 10% overdrive in high range, vs 10% underdrive for the 4:1 set. I simply don't wheel much anymore and this made sense. Turning about 500 less RPM on the highway is nice.

I added some heat insulation / sound deadening to the trans tunnel and damn, that's so much better. Also stuck some to the back of the clapped out OE front floormat. I also ditched the propellor tcase crossmember - Georg confirmed it's not needed with Mark's kit that retains the rear motor mounts for a 40-series. I think that was the cause of the failure... case stretch and gear deflection under high torque.
