Diagnosing a concerning noise from a text description... (Edit: Yet another dry spindle bushing thread?)

3x locked '93.

Went on a trip with the family today. About 1.5 hours roundtrip. Some highway and some gravel. On a flat, smooth gravel section without turning, we heard something sort of like driving on washboard, or where they cut grooves into the road to wake you up.

On the way back home, more flat, gentle gravel, it happened several more times. It would start and go away in a few seconds. Didn't seem to be totally speed dependent, but seemed to only happen around 20-30mph. I slowed down some and it appeared that the pitch of the noise changed with engine RPM.

It's pretty random. I have my shop floor taken up with a tractor and need to drive to town tomorrow (2.5 hour round trip.) My concern is that the noise might be differential, transfer case, or transmission related. Maybe birf related? I don't know.

I poked around with a light and couldn't see anything obvious. I don't see what would come up randomly like that, go away, and come back. Only under the mildest of driving conditions.

Engine sounds great. Car handles fine, brakes work, etc.

Would appreciate any help you can offer on such short notice. Debating if this is worthy of trying to swap radiators with the FJ80 tomorrow and taking it instead.

I don't have a lot of concrete "it felt like this," but I applied brakes briefly and it felt like it pulled, maybe to the right, then it tracked normal. I don't know. The noise though is concerning and doesn't match road conditions. Doesn't seem like something is just touching the tire. Handled smooth on some twisty roads and the highway. It's weird.

This sounds a bit like it, maybe? Can I just top off birfield grease and it might go away for now?

I think this is probably it.

So, how bad is it? If it's making the noise, can I grease it up (without opening it all up) and drive a few hundred miles? Or is that a terrible idea?

Is that bushing press fit? Do I need to use hot/cold to get it in?

I think I'm leaning towards pulling out the axle stub, examining the bushing, cleaning and greasing it all up. Hoping it's not too bad.

Long term, I'm quite curious about part time 4wd. Not sure which kits make the most sense. If I just got the hubs, at least for now, could I free-wheel the hubs and pull the front driveshaft? Without bothering with the spool in the transfer case. Would run with CDL on, of course.
 
I'd top up the knuckles with Moly grease and lube the zircs on the driveshafts before I started taking things apart.
Is it possible for the grease to actually get to the bushing like that? I'm now under the impression that it may not "migrate" over very effectively.
 
With a knuckle that 3/4 (or more) full of grease that grease is going to move around and lubricate that bushing. If the bushing is worn beyond spec, damaged, etc. and/or the grease is contaminated you may have continued issues but if the grease is simply low and the noise/wear has been minimal you may be fine once there's enough lubrication in the knuckle.

When was the last axle service done? If it's been a while then it could be time to order a full rebuild/reseal kit and go ahead and get new bushings for replacement while you are in there.

My earlier post was to include the "easy" option before diving in since you could possibly resolve the issue, learn more or at least buy yourself some time before parts come in and time/weather allow for the work to happen.

Thank you. I'll try that. Definitely easier. It's snowing outside and not really wanting to do much work while it's snowing.

I've done the knuckle rebuild (more of a repack) before on a FJ60. I just forgot about the spindle bushing details. Also never had symptoms of a dry bushing before.

No idea when these were last done. I think they have been pretty deferred maintenance... I have topped off the grease at least once. They are a little leaky, and I think some gear oil is mixing with it as well.
 
I added grease and it seems okay for now. A knuckle repack is definitely in the future.

Hoping it'll hold out for the time being.
