I did my mold in a very similar fashion. I had a bit more open space at the corners where the shroud met the radiator to try and get more flow at the edges (1.5" IIRC). Also non-stick aluminum foil worked pretty good when put over the mold to act as a release off the mold. It looks like you have plastic or something instead, check to make sure the resin doesn't eat it. Molding on the outside was a bit messy, but very functional.

This. The resin will definitely "eat" that foam if there isn't something sealing it.

So I put some of this resin with hardener mix on it to see if it will eat at the styrofoam..
It didn't.......

I let the sit and dry for about 2 hrs... with no ill effects...

With that said..... I did wrap the whole mold with foil paper.... to make the peel off a bit easier and the inside smooth....

I put the first layer of fiberglass cloth and will let it cure overnight...
Tomorrow I will put the second layer using fiberglass mat and a third layer of fiberglass cloth........

Hmmm.... I'm actually a bit surprised. I've seen some pretty dramatic failures in such situations - including one girl back in architecture lab who decided to fiberglass the main model for her thesis the night before she was set to defend... :crybaby:
 
PAToyota, I spilled some resin on another piece of Styrofoam and IT DID melt it right through..

Here is actual product after 3 layers of Fiber and about 5 layes of resin..

Start cutting away all the extra stuff and sanded off all the rough sections..

Was able to pull most of the mold in one piece...
Having the foil paper on made this very easy.

After sanding it all smooth one last coat of resin before the rattle can job....

I doubt mine will come out as nice as the one that Spotcruiser did but for a first timer it is coming out kick ass....
