50% of all EGR problems I've had with 1FZ's are the egr port blocked. I usually pull the upper manifold and drill out from the front what I can and throw it in the sand blaster and eat out the rest. But you have to brush it out after the blaster and remove 100% of the media.

A thick wire and a small screwdriver works as well.
 
Yes. I bought the 80 in 2006 in NC, it spent it's life here until I sold it.

I see in your subsequent posts you don't want to do the resistor, so I'll butt out after this - it cost $2 for a pack of resistors and took 3-5 minutes. :)

So the day got away from me yesterday and I didn't even get to open the hood. After thinking about it, If the truck will still pass inspection, the resistor mod is sounding more appealing. I'm thinking I'll just worry about (pulling the upper manifold) it when I do the head Job.

Knowing me, when I finally do get into it, it wont stop at the just the upper manifold.

So a big thanks to Trollhole, Rice, and everybody else that chimed in. They nailed it. I fixed the P0401 code. So a quick update.

I realized my inspection is due this month not October so I spent Friday at work reading over the many EGR post on Mud. After replacing all the EGR components I just couldn't give up and do the resistor bypass just yet. Saturday morning I woke up early and got to looking at over the motor again. After Trollhole mentioned it could be a blocked EGR port, i knew I was gonna have to look since that was the only thing I hadn't done yet.

I pulled the throttle body and sure enough the vertical EGR port at the top of the upper manifold was filled with carbon. A thick wire, small screw driver and a couple cans of carb cleaner took care of it. My advise to anybody with the P0401, just pull the throttle body, clean it and check the upper manifold for blockage.
