92 FJ80 Runs Great Cold, Horrible if started warm

The Patient: 1992 FJ80 3-FE 302K

I started a new thread since the previous one I have been working on is so much different than the new symptoms. A brief history, after a failed distributor situation, I had the head gasket replaced and completed an engine "refresh". Engine has not been running well since.

This situation is a little unusual and I did not find any other threads which related to this. The first drive of the day, when the engine starts cold, the truck runs perfect. Tons of power (for a 3-FE), and continues to run great for the duration of the trip, even after the engine is warm.

Once I turn the engine off and let it sit for a couple of minutes, if I turn it back on again it runs like a complete dog. The next day, or several hours later after it has cooled, this starts all over again.

This afternoon I started it up and drove to the store (drove great), left the store (drove like crap), then went to the car wash to power wash the engine grease off. After I washed the engine, which cooled off probably all the sensors and stuff on the outside of the engine, it ran great on the way home. Let it sit for 3 mins, restarted...ran like crap.

Confirmed no vacuum leaks. Unlike a bad temp sensor, which from reading other threads, would likely start to run like crap as soon as the engine became warm, this is fine until it is turned off. To me this acts like a bad relay, which when cold works and stays closed, but hot cannot function. Can anyone think of anything that would behave this way?

EFI Relay is brand new.
 
EFI relay is new but is it too hot to touch when the truck runs bad? If so, change it out immediately with another to see if it works. If it does, I would relocate the relay via new wiring to inside the cab.

A couple other things come to mind. With a vehicle with over 300K, have you replaced the ignitor, coli, fuel pressure regulator and damper?
 
I have some spares, so I can try the EFI relay swap. It starts and the CEL obviously comes on, so it can't be failing entirely.

Coil pack, ignitor, dizzy, cap, rotor, wires, plugs are all brand new.

I have not done anything with the fuel pressure regulator or dampner. Maybe that will be on the agenda next.

I think I found the problem searching what you suggested. Had no luck with searching my symptoms. This sounds pretty much exactly like what I think is happening. Thank you for pointing me the correct direction, that really helps a lot.

I Fixed It!

I finally figured it out! :D :D

It was the fuel pressure regulator - it was failing closed, raising the fuel pressure, causing the fuel pump check valve to get stuck closed. It caused my first pump to "fail" (the check valve was permanently stuck closed but the pump itself was fine) and it caused my fuel pulsation dampener to blow and it caused my mpg to be horribly low (like 8 or 9 instead of the 12-16 or so I should get).

The truck would start ok cold because the lines and fuel cooled, fuel pressure went down, and the check valve opened. When the truck was warm the fuel pressure was still high - the truck would start at first with the fuel locked in the rail and lines, and then die when the pressure dropped because the check valve was stuck closed. Eventually it would open and she would start up and then run fine because fuel was flowing, keeping the valve open.

I replaced the fuel pressure regulator ($91.93 from cruiserdan - thanks Dan!) yesterday and all the problems went away, the truck is "seat of the pants" faster, quieter, idles smoother, and the exhaust no longer stinks!

I highly recommend a fuel pressure regulator replacement for any 3FE with funny fuel supply problems - rough idle, running rich, poor mpg, starting problems, etc. It's a ten minute install - literally three bolts.

If you are changing the regulator, pick up a damper (or dampner) as well. I have seen occasional starting problems with a bad damper as well. You will need a crow foot wrench to remove and replace. Not sure the size, maybe 22mm.

Will do. Hopefully this gets this whole package wrapped up. Luckily its been too hot to be out in the desert anyways.
