1. anyone have an exploded diagram scanned of the stock split tcase (wanna make sur that I don't miss anything)

And

2. I have heard that they do not seal well with reassembly.. What suggestions of sealant (or just dry gasket) is reccomended??

since I have had mine apart way to many times and the surfaces are getting rough I have gone with black RTV, gasket stuff in a tube... had good luck with it just make sure you let it cure like 24hrs before filling....Also make sure you get a good seal between the 203 and the tranny....oh yeah don't forget the high low shifter....
 
Last time I used the paper gasket with rubber cement on both sides and on both halves of the case. Just make sure you get the gasket on correct the first time or you will need a new one. Next time you disassemble, with a little heat it comes right apart. This time I just used the paper gasket and wish I had used the rubber cement. Leaks from the case half now. Going to have to redo soon.
 
I have to do this soon and am not looking forward to it.
 
The nice thing is that I will be doing this on the bench..

The 203 makes it EASY!!!!

I rebuilt two recently (on the bench as well), and put on the gaskets dry. Both seal tightly, but I have been told that the correct torque settings are instrumental to prevent leaks.
One mistake I made the first time is that I tried to put the seal between transmission and transfer in from the transfer side. This will mangle the seal, since the edges are really sharp there. From the transmission side it is not a problem. But I am sure you knew that.
Also, make sure the O rings on the idler shaft are thick enough. The two O rings in the kit I got were too thin, and therefore leaked.

Hey J did you use Genuine Toyota parts or the aftermarket gasket/seal/bearing kit?

I got the aftermarket kit so it's good to know about the o-rings
 
Do you need a bearing puller for this? I assume ya do but if its easier to make one i would do it.

Also is there a huge price differance between aftermarket and Toyo?
 
Got mine from cruiseroutfitters.

All I needed was a seal kit.

Bearings and idler shaft were peachy..

MOst of the time with the toy tcases you can get things apart with a bearing puller, but a press makes things oh so much easier :D

I used Marv's kit the first time. When I complained about the O rings, they re-sent them, and then they were correct.

second time Kurt's kit, that was perfect.

As Mace said, a press makes things a lot easier. In the end we used the press where the cheap puller failed, and it was no problem at all.

Please forgive me gents for this stupid question...When you all say "press" do you mean a "shop press that sits on a bench or stand" as in "pressing in wheel studs etc.?
And puller, would that be a standard bering puller that looks like a wish bone, sort of thing with a screw down the middle of it?
Im just about to start doing some of the fun mods to my rig, and those items seem like they would be a "must have" in the garage, cuz I see them in a lot of posts.

again, please excuse my ignorance, as well as my highjacking...

Yes...press = Shop press and puller means three jaw type...I got mine from vatoZone....rented it and never returned it for like 40 bucks...seemed like a good deal...

For the record, you don't strictly NEED a shop press or a puller to get the job done, but it is a hell of a lot easier with both.

Hmmm I hope my 62 case doesnt need a full re-build but it does have 200k on it. So, I am betting it does. Sure would be nice just to slap on all new seals. Because I dont have a shop press, I will more than likely attempt it anyway.

hammer and the edge of a table has worked for me in the past..

And a chisel..
