Transmission leaking into Transfer x3

So I checked my transmission and transfer case levels last week and found that the transmission was low and the transfer case was high...I guess the seal between the transfer and transmission is leaking again. This will be the third time that I will have to replace this seal since I had an H55F five speed installed (at 166K miles). I now have 205K miles. This latest seal lasted 15K miles. So while I have it apart, is there something I should pay special attention to make the seal last longer? Does anybody have any ideas what could be causing these leaks? Could it be something other than the seal?

Also, can someone please confirm the orientation of the transfer case seal. the open side of the seal should face towards the transmission, correct?

How are you seperating the transmission and transfer?

Do you take them out as a unit? or have you been doing them on the rig?

I take them out as a unit then bolt the bell housing side of the transmission into an engine stand and take the transfer apart.
 
hmmm. I have seen it where people try to seperate them in vehicle. This is where they booger up a good seal due to the angle of the dangle when putting them back together. Have you checked your shaft play? Also are you using OEM seals?
 
I used OEM seals the last time. The time before I think I purchased from SOR but I don't remember if they were OEM or aftermarket. I will check the transmission output shaft run out this time around.
 
Usually the leak goes the other way. I've had a few leaks in mine over the nearly 20 years I've had it and it ALWAYS overfilled the tranny and emptied the transfer.

Something sounds fishy to me.
 
I'm assuming when you did the 5spd conversion you plugged the not needed bolt hole in the transfer case front housing??(if equipped).... Often trans oil can enter the transfer via a failed or missing front oring on the transfer idler gear shaft.....that shaft is situated below the trans oil level thus allowing drain back quite easy....I've made it common practice to add silicone sealant to the idler shaft orings, bolt threads that enter the trans sump area and the splines on the trans output shaft/transfer drive gear...just to have peace of mind.....;)

you might try this trans/transfer oil return kit

its from SOR. never used it but it looks like something you could fab up fairly easily.

I doubt the oil return line would work in this case unless the transfer case is left over filled as the transfer filler is lower than the tranny fill plug.

The 5sp conversion was done by a pro and he did plug the hole with a threaded pipe plug. I do know about the idler shaft o-rings. I will try the silicone this time too. Thanks.

Check the input gear for wear you may need a new one the spring loaded seals will wear a grove in the gear over time allowing oil to bypass the seal. You may be able to speedi sleeve the input gear seal surface.

What about a clogged transfer case breather? Wonder how much that would affect it.

No way!.... the trans would be over full if that was the case......do some research... Man!
 
What about a clogged transfer case breather? Wonder how much that would affect it.

No Way!... excessive transfer case pressure would push the oil forward into the trans..... do some research Man!
