hi, I have an 86 fj60 w/ 211k that’s leaks gear oil from the top of the t-case, it leaks a good amount after it's been parked for a while, I’ve tried my best to locate the leak as best as I can but I can't seem to trace it past the top because it is soo gunked up , I’m wonder if it’s a clogged up breather from the t/case or tranny that’s causing it to leak because it seems to only do it after driving it or its its the infamous seal between the t/case and tranny, any of you guys had similar problem like this? Any help is appreciated thanks.
 
I have an 87 FJ 60 with 230K. When the seal between the transfer and transmission leaks, one will pump oil into the other. If you pull the fill plug on one and it is low on oil, and you pull the plug on the other and oil comes out, chances are very good the seal is bad. I forget which way the gear oil typically goes. You can use this a diagnostic test of the seal.

Spectre has transmssion/transfer oil return hose kit as a bandaid fix:

Believe it or not the tranny does not have a breather.

Tcase breather is on top of the tcase so the oil could be coming out of it.

Generally when the seal between the two fails the oil is pumped into the tranny, starving the tcase of oil. Rare that it goes the other way but it does happen. Check the level of both. If oil gushes out the tranny the seal is probably bad. Also if the tranny is way overfull due to this it's possible oil is coming out of the dust boot around the shifter.

The bypass hose from Specter does work but remember it is a temporary solution to a problem that should be fixed. I ran one till I could tear down the tcase and replace the seal.

Believe it or not the tranny does not have a breather.

I think the tranny breaths through the big hole in the top of it where the gear shifter is- the opening is in the cab under the shifter boot. It is not a tight seal like the diffs and t-case have, so it shouldn't need it's own breather.
 
Your t-case could be leaking from the shifter ball and spring plug at the top. Either way, have you checked the oil levels in the t-case and tranny like mentioned above?

Last night when I checked the t-case it did seem low (1/8 pinkie) and really dirty so i drained the remaining of the gear oil which seemed to be have a fair amount left and refilled it but i haven't check the tranny yet, I should of done that, anyways I will check it tomarrow and see where its at. btw how hard it is to take out the t-case and rebuild it? I heard they use a "split case"..so does that mean i have to take 1/2 the case apart to separate it from the tranny?

Tcase rebuild is a pretty big job but doable. Only a few special tools to have but it is easiest to pull the tranny and tcase together. Then pull the tcase apart and rebuild it on the bench.

Get yourself a copy of the factory service manual too. Well worth the money.

well i just got done installing in the man-a-fre oil return line kit for the trans and t-case, both the tranny and t-case were a bit low on gear oil so i topped it off about 1/2qt on each and installed the kit, took it for a short test drive and still leaks, although it doesn't seem to be as much as before but still leak a fair amount to bug me, so it normal in a way for it to leak even with the line kit installed? this will just be temporarly for a few months then i will plan on during a proper tranny/ t-case rebuild.
 
The bypass kit is only a temporary fix for a bad seal that allows the tcase to pump gear oil into the tranny. The indicator of this is that the tranny is overfull and the tcase is way low. How you find out is pulling the tranny fill plug and oil comes pouring out. This doesn't appear to be what you found.

The bypass hose only accounts for an internal seal leak and does nothing for an external leak. You still need to find the external leak if it is significant. If it isn't just keep things topped off until you tear things down for the rebuild.

You might have what I think I have. A leaky/bad rear main seal, and the oil tends to leak down and cover the transmission/transfer case area. Are you sure it's not motor oil that you are seeing?
 
On my 62 when I got it, the seal between the two halves of the split case leaked, near the top. I had to split it to fix it. I re & re'd it while I had it apart

nope im positive its gear oil because of the color.
 
I had your problem with one of our rigs. It was a break in the gasket between the 2 halves of the split case (at the top). It looked like a factory mistake and apparently had been there for 140K! because no-one had been into the TC/Transmission.
Another thought is that in the rebuild process (check your FSM) there are bolts that require sealant. Perhaps you should look at the bolts. It would be a simple matter to pull one bolt and reseal.
