Still need fuel system help!

Hey again,

Here's my problem. Hopefully I will get this as detailed as possible this time. 78 FJ40, 2F, 6-to-1 header, Weber 32/36, poly tank. Here is the issue: starts fien, runs fine for about 45 minutes to an hour. When the fuel tank is about half full/empty depending on your philosophy, she starts to buck, jerk, die, starve for fuel. I can get her restarted and limp home after pulling over a few times. When she restarts, she runs and idles fine, then the jerking begins again. After filling up with fuel, she will jerk and buck on the short ride home but then the next day will run fine. The three times this has happened, it has been at half tank and after filling will go away.

Here are my guesses and first let me say, no I am not out of gas. Each time this has happened, I have added 6-7 gallons to the 13 gallon poly tank. So I know I have about 6 gallons left.
First: is it possible that the header is vaporizing the fuel in the line?
Second: Is the pick-up line from the tank switched? I am not sure how long the return line tube from the carb is. I am wondering if I have the lines switched and the return line only extends about halfway into the tank. I have followed the CCOT diagram as far as I can tell but have not pulled the seats and tank cover yet.
Third: I have replaced the fuel filter. I pushed air from a compressor back through the old one and some plastic shavings flew into the air. The new filter is translucent and I have not noticeds any more shavings. Should I get the biggest filter I can and hope that takes up any remaining junk?
Fourth: in regards to number one; I do have the heat shield around the carb but the header is not wrapped nor are the lines insulated yet.
Fifth: Fuel pump works. She runs fine until I hit about half a tank. I don't have a charcoal cannister but the hard line that ran through the lower firewall is open and connected to a hose from the tank via the vapor collector box thing behind the passenger seat.

When it starts to buck, what would happen if you loosened the fuel cap? Venting is a problem with the plastic tanks. Other than that, I'd say you have a line switched.

You are spot on about lines switched. When I had it at a local shop, I was having fuel delivery problems. In their process of checking lines being cleared, They must have switched the return and suction lines. I got the seat out, tank cover off and traced my fuel lines (with the wife's help and the diagram) and found that they had swapped lines. Apparently, the return line only extends to about half -tank, hence the bucking at half tank. All should be good now. Thanks for the advice.
