doesn't that require disassembly of the hub? Was hoping the grease from the knuckle would make it into the spindle as mentioned in other posts.
 
The brass spindle bushing is inside the spindle (where the birfield passes through it), versus the outside of the spindle (where the hub rides).

Sherif called me at lunch time and said all sounded well and that he was on his way home. I told him to call if he had any more trouble and since I have yet to hear from him I'm assuming that he is doing well.
 
hey guys, thanks to all your help and guidance i have made it home safely and without a huge bill either. Dealership charged me $125 for 1 hr and grease for both sides. I'm going to have a nice conversation with my garage as i don't understand how the knuckles could have been dry/empty when i had the rebuild kit done not that long ago. How often do these things need to be refilled?

Glad to hear you made it back! Sounds like you got a pretty good deal at the dealership too.

How full/empty would you estimate the knuckle housings to have been? 3/4 full is the usual amount to cram in during a rebuild, and then a few pumps (10-20) every oil change should keep the level up. Was the spindle bushing dry? Did you grease the u-joints?

Do you know if the dealership used moly grease in the knuckle? It isn't the same as regular wheel bearing grease, and dealerships may not stock it. If you're not sure, I would agree with you that a complete inspection and regrease is in order. I know there are at least a couple other cruiserheads in Montreal (eleblanc and David D). They might be willing to help you out there, or you're more than welcome to drive down for an as-yet-unplanned TNTLC tech day. The knuckles were empty according to the tech. He used the Molly grease that was called for in the FSM, dark grey looking substance. He said he used 1.5 tubes each side to make sure he got enough in there to spread around and lube the spindles.

During my ride home I could still randomly hear a faint hint of the same noise but maybe 1/100th of the loudness so I'm thinking the bushings are probably damaged so a rebuild is definitely in order.

Is there a recommended place to get the rebuild kits from? I know my garage can get them but at a premium.

Buzz up CDan or Beno (Dan or Onur) @ american toyota, see the vendor list for the 800 #, he/they will take care of you. Gotmud is another good resource. They all will give you a nice "mud" discount.
 
Its the brass spindle bushing for sure. I had the same problem, and thought the truck was falling apart underneath me. It seemed to me to be worse when it was cold outside. It took alot of research to finally find the problem, and in so doing I put on many thousand miles until I had it fixed. I also spent alot of money fixing "other"stuff that did not have any effect. You should be fine getting home and having it worked on be someone you trust. Even at a Toyota dealership in Canada has problems diagnosing problems because they do not see many of these vehicles up here (I know first hand). Good luck!
 
Silly question but is there a master list of rebuild kits?

As of now I know there are:

Knuckle rebuild kits (already done)
diff rebuild kits (front/rear)
Transfer case rebuild kit
tranny rebuild kit
CV rebuild kit?

Anything else?
