Video of said noise:

Hey guys! Super stoked to finally have my truck running again, lots of new components. Including 38 inch mud terrains, a front axle rebuild- knuckles, hub/bearings, front brakes and the differentials.

Had both the front and rear differentials rebuilt at a reputable 4x4 shop since I wanted the warranty that came with it and for the price it was worth it for me. Nitro gear 5.29s and an ARB rear air locker. Also saved me some time. Turns out maybe I should have done it myself... Third members were removed by me dropped off and then picked up and installed by me again.

What are your guys' thoughts on the grinding noise in the video? Stethoscoped where the front differential pinion bearing would sit and the noise seems to be coming from there. Sounded like someone was grinding coffee beans while I was on the highway. Noise is most prominent when you're on the accelerator and you let off. Also coasting downhill it gets quite loud. Rear differential seems to be okay.

I don't have alot of experience rebuilding differentials (done maybe 4-5 in the past) but this seems like something the shop messed up on. I have about 80 miles on the differential rebuilds.

Just wanted to get an opinion before moving forward.

1) Did you put oil in the differential?
2) Is your driveshaft properly phased on the front to be 90° out of phase?
3) Did you replace your u-joints on the DS?
4) Did you grease the front spindles inside the knuckles (spindle bushing) when rebuilding?
5) Do you have any lateral movement of the pinion? Try to move by hand.

This noise sounds like a pinion bearing out and very dry. The pinion shield is obviously hitting the nose of the differential.

It's possible there was debris in the bearing or it wasn't lubed prior to startup and that galled the bearing on the head of the pinion.

This is what I was thinking. I'm going to take it back to the shop that setup the differentials if I find that the noise is in fact coming from there.

Yes fresh oil was added. Front drive shaft is phased. No lateral movement at all. U joints are old but the noise didn't seem to change with grease added, where as in my experience it usually does. Double cardan shaft will be added in the future.

WIth the front driveshaft removed and the vehicles center diff. lock engaged- driving around I still hear the noise, though not as loud.

As for the spindles- I'll be removing and inspecting both sides to confirm everything was put together correctly. But I followed the service manual to the T and everything was greased and setup accordingly.

Thanks for the reply.
