holy crud! Now I am really confused... I dug through the parts and I do have a spare case for you if you still need it. Only one problem though. The T-case died because the small bearing the front output rides in let go and it got pretty hot. The part you need has some blueing of the metal.
 
AA had me flip the bearing/race combo over. The 30307a is on the left and the 30307JR-4 is on the right. Looks like about 1/16 in. difference. AA says the 30307JR-4 is the "new" stock bearing. They also had me check the thrust washer thickness. Looks to be about 1/8-3/32 (I know, I've got to get a micrometer!).

How did you end up resolving this problem? I am having similar problems with my orion build and can't quite figure it out.

I kept adding shims and the preload would not change. I then added about 5 shims at once and got the preload to just about 10 in/lbs(using a torque meter). I then added several more shims (total of around 18) to get the preload in the mid range of what AA recommends, which from what I read here may be high. I installed the shift fork and the clutch sleeve in the nuetral position appears to still engage the low speed gear, suggesting something is not lined up correctly.

AA said that 18 shims is unusual but not unheard of. However, they want me to email a pic of the shift collar to try and help figure it out.

Anyone have any thoughts on what I could have done improperly? This is my first attempt at building a transfer case so I am sure I could have screwed something up... Thanks!
