Sorry if I missed this, but did you only use bondo to fill the flare holes? Or did you use some thing else additionally to provide more support?

Just bondo and tape. Once I cover it with 3 layers of liner you'll never be able to tell.

Found this monday morning after wheeling sunday.
Found the knuckle was loose and after tightening all bolts the leak has stopped. Need to check those after each trip
That looks like gear oil. Have you peeked inside the steering knuckle to see what the grease looks like? It could save you some trouble down the road. When you say the knuckle bolts, are you referring to the 4 knuckle arm bolts on the bottom? You may be due for some PM.

I had the front apart a couple weeks ago and the grease looked ok. It is gear oil though, and yes I was referring to the four arm bolts on the bottom. I'm new to 80's so still learning how its all put together. What type of PM are you referring to? The front axle was serviced in 2008. Could it be time for it again already?
If the grease is fine, I would leave it. If it is in fact gear oil getting out through the bottom of the knuckle, I would be a bit worried. I would certainly check some things out to avoid a future headache. Here are a couple shots of the bottom of the knuckle and axle so you can get an idea of the path the gear oil would have to take.
I had a shop rebuild my axle 8k miles ago and they really messed things up and left me broke
So.. anything is possible when you don't do the job yourself. I just ordered a service kit from marlin crawler.. the parts are pretty cheap and the job is very easy. Just REALLY messy!
Before you take the axle apart make sure that it is gear oil!! If you did a water crossing, I would imagine the lower steering bearing is the place that the water would sit if it got inside of your knuckle. It may be nothing to worry about

Hard to tell. I get new a new set when the previous has about 35-40% tread. That's been around 20K on my 4Runner.
