Apparently some moisture got behind the seal and rusted everything out. Would appreciate any thoughts on how this happened, what all i need to replace, and options.

Looks like the cv teeth and flange are very worn. Seal failed, multiple possible reasons why. Pull hub and post pics of bearings and spindle surface. Based on those pics I'd be replacing the flange and cv axle at a minimum.

also more info. Last bearings service, how many miles, etc. Do you do water crossings? Was the flange dust cap properly installed and in good condition? (I'd guess not).

If it were me I'd be gathering parts for a front hub rebuild. New seals, flanges, cv axle, bearings/races. Check the bronze bushings too.

Good time to do the front brakes too if they're due.

Without knowing miles on the truck and last bearing service I'd say at a minimum cleaning up/wire brushing all the surfaces and repacking with grease. Better would be a full bearing job, replacing races and bearings, new grease, new seals. You can get a kit from Cruiser Outfitters that has everything in it. Depending on the condition of the drive flange and CV splines after you clean them up, might be replacing those too.

Thanks for the info! It is an 07 that just turned 200k. Had bearings repacked at 125k, and checked a couple years ago. We got some flash flooding about 6 months ago and I am thinking that was maybe the culprit.

Flange splines look toast and we can assume bearings are rough too.

I would suggest ordering these to start. You will need to inspect the inside (back of knuckle) seals/bearings too:

Good chatting with you earlier, @dallasag. FYI, bearing should be repacked every 30k miles. After seeing the photos, I'd also be concerned with the needle bearings. If you replace those, you'll also be in for the brass bushing.

The hubs are definitely shot. Pictures can be deceiving, but, other than being rusty, the axle splines appear OK (flat tops, not spikes). You may not need to replace the axles after you get things cleaned up.

In your case, from what little I can see. Grease cap was reused, resulting in water passing caps seal. I see this, all to often!

Most common water intrusion, into hub flange area. In order of most common:
  1. Re-using grease cap. These are non reusable. See: FSM.
  2. Failed seal, between hub flange and wheel hub. In most cases, from damage to hub flange and or wheel hub resulting in warpage. Due to, beating on hub flange to remove cone washers and or hub flange itself. (improper procedure). Can be from, bad hub flange gasket reused.
  3. Seal at rear (back side) of steering knuckles that butts into FDS seal (AKA CV). Water entry, coming from back side seals, through spindle tube. Due to excessive snap ring gap. It's the snap ring gap, that sets, back side seals max gap.
  4. Grease cap seat (seal) area on hub flange damage. Due to improperly removing of grease cap, damaging hub flange.
Additionally, based on axle gap groove and the out splines curled up appearance. Reused snap ring expanded and not tight around axle in groove, and gap not set.

Additionally, based on wear of splines of in hub flange. Excessive snap ring gap and loose wheel bearings.
