I'm so happy we don't get rain and they don't use that much salt here. How many FJ's died because of frame cancer...
 
Good stuff. Love to see things repaired, especially cruiser frames. Interested in your solution for repair of the torque tube. Are you going to attempt to repair insitu?
 
As promised, here are some pics. I cut out the rusted areas tonight and will make patterns and cut out patch pieces to fill in the holes. I will also add some scab plates to reinforce all of it as well as slide a piece of DOM through the frame and into the tubular crossmember.
This made a mess, between the sawzall, air hammer, various grinders with cutting disk, wire wheels, grinding disc and flap disc.

More progress tonight. Bottom and side pieces were welded on both sides, then I added two more 1/4" thick gussets that kick out at the bottom to firm up the vertical section of frame to the bottom piece. I then welded the spring mount back to the frame and rose welded the rivet holes. I need to add the inside box plate and the tube to connect the crossmember.

This repair is not a purist restoration, it was never meant to be. From the start we wanted to cut out the rust and make sure it was structurally sound. I think we did that. I tried to make it look stock from the outside and wanted to make sure it was strong. I could have spent more time on finish grinding and sanding but that would be fluff at this point. You could also take more time and cut the factory looking holes in the inside boxing. This may give others ideas on how to repair their own frames. I have around 6 hours in this at this point. I still need to hang the exhaust back up, but that will not take long.

I want to give an update regarding my FJ. I must give a huge shout out to @matzell as Rob did an outstanding job going through the entire vehicle and of course fixing the frame. Rob was just outstanding and maybe the most impressive thing was his continual follow up with me to keep me informed and to discuss options for moving forward. In addition to the frame issue, Rob repaired all of the brakes, went through the engine, changed out the hideous bumpers, fixed the driver side seat and windows, and many other things.

I am extremely impressed with Rob and can’t recommend him highly enough. If you need work done he is the man to go to.

Now, if I had only told him to install the CCOT block to address the drivers side lean. I guess I'll have to tackle that one myself!
