I think the injection pump needs to be isolated from the engine along with the injectors by bench testing all the injectors and pump together.
I can see with all the time and money and spent this would not be a popular option.

Might be time to take it for a long drive down a short boat ramp :'(

But maybe don't. I gave up on my HDJ81 after blowing a turbo which led to an engine rebuild, followed shortly by the engine running away after a fuel pump failure.
Had it run away like a freight train with a triple shot of nitrous with my boy in the car. kind of scary. Lost confidence in it after that. But regretted getting rid of it ever since.

Yes the nozzles were scored so had to be replaced.

I've been through a lot with this truck and could buy a new 200 VX for what it's cost me in 10 years but this year has been hard to swallow. Spent $13k and barely a trouble free mile in it.

ah man, sad to hear that, sorry for your troubles.

It's just one of those trucks. Weeks after buying it I had to replace the gearbox casing as someone had cracked the tiller plug and glued it up.

It spat the harmonic balancer up the gulf when I was on my own on a trip once.

Three weeks into a trip around Australia (after front end rebuild during preparation) it developed a crack in the factory weld on the front driver radius arm pick up near Bramwell Junction. Kept pumping gear oil in it across to Weipa is the pouring rain. Found a shop in Weipa that had a second hand housing and paid to swap running gear over.

1600km later she came to a roaring holt:
The housing they used (which I never saw prior) had had a CV failure and the reunion was a mess. They hadn't used any gasket on the diff, lost half the split washers, my CVs were rooted, one beating collapsed due to no grease etc dropped the car off hoist and dented the sump etc etc

I had to wait two days for a tilt tray and get towed 800km and spend three weeks in cairns waiting for a new front axle housing to arrive front Toyota and do a full rebuild in a driveway in cairns. Cost me about $7k with parts.

This is how my running gear looked after 1600km from leaving their work shop.

Inner axle seals bashed in the a screw driver. No moly grease. Diff gears destroyed. Radius arm bolts loose. No silicone on anything.

Jesus...

Just to prove I do things properly here are some of my parts after arriving and my work.

I know you said your engine mounts were replaced, but that's a LOT of movement for good mounts to allow IMO.

It's a bad miss. Changing from 25 year old mounts to brand new ones made no difference. Changed the transfer too.

If u look at any engine that's on the limit of running due to wild timing or running out of fuel they shake a LOT.

Looks and sounds like some cyls are not getting a full charge of diesel and puts the engine out of balance.

Did injector lines get replaced?

If you got shrapnel in injector nozzles, maybe you have partially blocked injector lines?

No. Original lines used. I was away at work and didn't do the pump refit. I didn't think of the lines being obscured, but this makes some sense.

The shake really is like an engine starving for fuel. But why only when it's hot!? This part doesn't make sense to me.

Do you think I could try clearing them with compressed air?

At this point, you've got nothing to lose.

Blocked injector lines could possibly explain starvation to one or two cylinders
It would cost nothing but time to remove them, blow them out and maybe feed a bit of TIG wire or similar through to check they are clear

Something is expanding and losing pressure. IP do this but normally after they are well warmed and usually at higher speeds. It is usually the first sign of a worn out pump.
What happens if you bump the idling up 100rpm permanently?

I've bumped it well over 800 and left it like that a few days with the same result.
