Hey gents:

Getting ready to replace my front output seal which is slowly leaking oil after a weekend of bashing the crap out of my rig.

So, as I look over the schematics for the front and rear extension housings, I was wondering:

Why are there so many pieces for the rear extension housing and only a few for the front. Technically, the front and rear outputs are the same right? They are both connected to the drive shafts which go to the diffs.

Also, how urgent is a replacement seal needed on an output shaft? The leaky output is roughly a few drops of 80w90 a day. I guess I could leave it and let it dip making sure I replaced significant oil loss every few weeks or so.

keep in mind that the T-case only holds 2 quarts, every 2 weeks may not be often enough, I would check and top it off often until you get a solid idea of the leak rate.

A new T-case is expensive, would have to loose one due to loss of fluid, get it fixed as soon as you get a chance.

In order to replace the front outpt shaft bearing seal, you'll have to go to lots of trouble; remove from vehicle, take apart, etc.. It's easier to drop the Tcase then to access the top two bolts and working upside down. Even if you manage to drop the Tcase, it'll be an easy six hour job to do everything.

The rear seal is easy to do in situ and can be replaced in about two hours. So, if the leak isn't that bad, I wouldn't lose any sleep over it. However, if you're hell bent on changing it, then do replace all seals and bearings.

I've brought this topic up before so do a search using my name and Tcase rear output seal. There were some valuable feedback received at that time.

Yeah, saw your post Ali and it looks like a doozie.

Right now, I'm trying to figure out daily loss amounts and will go from there.

I will probably purchase the parts anyway just to have them available just in case.

I think you could go a week and check it every weekend or before long trips. Don't you keep a socket and spare quart in your rig at all times? You'd have yourself covered there.

You could be the first to engineer and install an Orion or Atlas case??? Just think of it. Although you'd have to put locking hubs on the front and lose the ABS but it would be awesome. You could crawl sh*t like Dan's runner.

I'll shut-up now as it's not much of a practical option.

Yeah, I've got that stuff in the rig Chris....

Kirk is considering doing a crawler box from Mark's in Oz. I am going to see how Kirk does it first before doing something like that....and yes, I would indeed love to crawl like Dan's 4Runner....man that was awesome!

Just replaced my rear seal today. https://forum.ih8mud.com/showthread.php?t=97962 Fortunately, my bearing was in perfect shape and condition when the rear housing was torn apart. Although it makes sense to replace that bearing while you are in there but if there's absolutely no vertical play on the output flange then you probaly don't need to replace it, as you know it. I come to find out that the rear output bearing is on national back order which may or may not be the case. I lost 1.5 qrts since Saturday through the rear seal. So I would agree with the others on periodic T-Case fluid check. I was doing that every day. Hope you get that resolved fast. :D
