I Assume you have figured this out by now but the OEM gasket is not the problem. It's the heat exchanger warping. has anyone come up for with a solution for this? Is anybody making a thicker flanged exchanger?

Are you referring to the valley plate?
 
Thank you for the input! There is a video out by an OEM Toyota mechanic who says The Valley plate warpes. And so he replaces it every time this problem occurs.
 
Nothing is ever so rigid that things don't flex and move. Add heat and there's a natural expansion and contraction cycle. This is where engineers make the big bucks on managing this over an engines lifecycle.

This is where fancy seals and gaskets earn their keep. I would follow Toyota's lead on this and re-seal with the proper Toyota 1282B(ThreeBond) FIPG. I look at it as maintenance if it's every 200k between re-seals.
