I typically lay stuff out in CAD. I have 3 CAD programs to choose from.

Since I got the Bridgeport, I am thnking about making a jig so I can use endmills to notch.

How do people like the holesaw notchers?

fine pitch roughing end mills are the shizzle. when regular four fluted end mills will pull the end of the tube in, the roughing mills typically won't...

Did some test notches today for you guys......

Hello
Ron here. As you can see from most of the conversation that $ is the biggest issue.
I find the drill press to be the best of the low $ notchers.
Use the best name brand hole saws you can get. USE STICK WAX on them.
If you are not into math and want to get good at the "eyeball it" or make a pattern.
Start off with PVC , HF hole saws, and magnetic angle finder for your drill press.
If you have a plastic[pvc] template then use that to set your angles a first timer
will be very happy.
If you want a clue as to "go slow"? hand a 10 pound weight off the handle of the drill press
and set the speed one higher then the lowest speed it cuts.
HF drum sanding kit and a roll of emery paper will take care of 'fine" tuning on your drill press.
