As a New Mexico truck the only place it has rust was in the left rear arch.
With the wet summer we had it was definitely progressing so time to address it.
First sand down the area to see how far it's progressed.

I was surprised to see the inner fender had no rust and even the lip was rust free.
There was a sealer used where these two (inner and outer fender) came together.
Moisture got into the exterior side only causing rust from the inside out.
Cut away all the bad metal and clean it up. Still more to do and then prime using some Por15 and some zinc chromate weld through primer.
 
Yes doing a good job but need rare earth neomagnets to pull those pieces together flush. A bit of a gap at the end
 
looking like a good start - wish I had those welding skills & the time to do that on my truck..
 
Looks good... I need to get back to mine. Do you have donor fenders you are cutting from or are you using new steel? If so, what size steel are you using.
 
I do not mind doing this kind of work it is like a puzzle and making and putting the pieces together. Now I did the right fender repair and that was a pita.Only did the inside fender. I am thinking of turning the truck into a parts truck because I have no shop and its easier just to swap engine/transmissions out of a good fj60 donerer truck.
 
Eh keep going if you can!!! I don't mind doing it either, what bothers me (and usually frustrates me to the point of stopping for extended periods of time) is the fact that I can have a few real nice spot welds and then suddenly start blowing through steel like there is no tomorrow. No setting changes or anything, always seems like right as I am getting on a roll I have issues. Really wish I had half the welding skills of @reevesci to be able to just replace sections and be done with it.

Do you have a "good" welder? The HF types don't have the same consistency in heat control. Are you sure you are cutting back far enough to get to get steel?

Yup... Lincoln SP170 and ensuring that I am cutting past the rust a good amount. Have a buddy that has been helping me and it is like when you car is making a sound and you take it to the mechanic, suddenly doesnt make a peep. When he is around and helping I will blow thru here and there, not here and I start looking like swiss cheese.
 
This project/thread is really interesting to me to see how this spot gets repaired. I have a small rust through hole at this location too (on both sides), and I sprayed them full of anti-rust glop for the moment, but some day I'm gunna have to deal with them.

LOL... thing I have learned about rust, what you see on the outside is only the tip of the iceberg. Look at my thread and go back a few pages from the end and you will see what I mean. I had some "rust bubbles" and thought nothing of it...:bang:

Just took a look at it.
Mine were "bubbles in the paint" too, till I got out the tiny screwdriver and started digging.

Now there is a 1-1/2" X 1/4" hole on one arch at the top due to the digging.

Put glop in it and covered it up with electric tape.

Very professional.
 
iv been welding for 20 years and have access to all sorts of equipment and tools. I prefer bondo
