I bought this FJ40 with the engine (2F) apart and now have most parts reconditioned and the bottom end back together. Presently I'm trying to put the rocker assembly back on the head and I'm having trouble putting the bolts back through the assembly holes. I found that I need to rotate the sleeve and align the grooves in the tube. I've managed to get 5 of the 6 in but the last one (at the end) won't go in. Has anyone else had this problem, should I be looking at filing the groove a bit to allow the bolt to fit?
 
You should be looking to align the rocker stand and the rocker shaft correctly so that the mounting hardware will pass through the stands and shaft notches as they are supposed to. The stand will move on the shaft and the shaft will rotate. There should be no reason to file/grind/ remove material from any portion of the stand or shaft, unless someone has beat on things and damaged something.

Did you remove the rocker arms and stands from the shaft?


Make sure that your oil hole in the rocker shaft is lined up with the rocker stand that has the hole in the bottom of it so that oil can flow from the cylinder head through the rocker shaft.
 
Oh yeah. I had that problem. my machine shop decided to take apart the rocker assy to clean it. and they seemed to have put the rod through it 180 out. the assembly did not want to go onto the head untill I took it apart and figured out where everything went
 
I'm on the road right now but will look at that when I'm back tomorrow night. From what I've read I believe there should only be one shaft with the hole and it should be the third or fourth bolt hole. Could be whoever put it back together put them in the wrong order. If they were in the wrong order would that make it difficult for the bolts to go in?
 
Also, with the bolts out when I moved the springs and shafts across the rod the rod looks like it is in great shape - no damage.

In the end I took the entire assembly apart and tried every combination of bolt with each rocker stand and nothing worked, even turning the main rod 180 didn't work. After looking at the rod more closely it looks brand new not a mark on it, so my guess is that the machine shop was slightly off, But I manged to get 5 of the 6 lined up and then ended up breaking our the file to adjust the final slot. After about about an hour an a half of taking a bit off and testing it finally went through. I tested it on the head and everything now lines up, so hopefully I'm good to go. Just waiting for a new tap to arrive so I can clean up the head bolt holes and then I should be able to put the top end back on.
