I've got an exhaust leak at the flanges between the down pipes & the cats. I was going to weld it up but on the other hand I might as well pull the stock exhaust out & build my own. Trying to decide if I want to do a side dump just infront of the rear passenger wheel, then I don't have to pipe it way back to the rear. Do you guys have any suggestions for aftermarket mufflers that sound good?

My original exhaust flanges (between #1 and #2 cats, 96 FZJ-80) started to fail (corrosion between the flanges), so I cleaned out the rusty gap and stuffed a super high temp epoxy paste into the crack. I then covered the epoxy paste with JB Weld, then quickly wrapped it all with HVAC aluminum tape so it wouldn't slump. Then let it cure for 24 hours before starting the engine. The tape and the JB weld eventually burned off (after about a year), but the high temp epoxy has held now for almost three years. FWIW.

I had an exhaust leak too. Turns out my original cats with 265k miles were shot and clogged. I removed them, punched them out and paid an exhaust shop $75 to button everything back up. Sounds better, has much more power, and gets.......the exact same gas mileage.

Edit: and no more annoying rattling from my exhaust.

Get the biggest that you can fit. I would go with the largest 5x11. It is straight through so size matters a lot.

I have gutted cats and a magnaflow and it sounds terrible. Like a loud, splattery, tuner on crack. I hate it. The magnaflow muffler measures about 8x16.

My 80 is topless, though, so I don't know what it would be like with a full cab. There is no exhaust whistle and no drone at highway speeds, however, it's hard to tell over the sound of the tires and wind.

Bottom line I plan to replace the gutted cat and address the muffler afterwards if need be.

My guess is that your muffler is undersized (remember how huge the stock one was that you pulled out!). However you do bring up a good point.
To the OP: cats reduce noise/drone so if your going to run cat-less you should definitely put the biggest resonator you can find in there... Mr. T thought it fit to put a huge muffler, 2 cats, and a resonator to calm her down and keep it classy, so you will have to follow suit based upon your goals.

I have a magnaflow 5x11x22 muffler, a magnaflow 5x8x18 muffler, and a cat and mine sounds great. It is a 3 inch full system which greatly deepens the tone though... So your results may vary. Any good muffler shop will tell you that unless they have done the exact set up before, there is no way for them to perfectly guess on how it sounds.
Also remember guys it is hard/impossible to get a L6 to sound as "good" as a V8 so keep your expectations realistic.

LiftedLexus; which cat are you using and where is your smaller muffler located, where the resonator normally goes? Got pics?

I will try and get some pics next time she is on the lift. Its an inside the frame 3 inch system and the cat is one of the small bottle cats. My large muffler is located in front of the rear axle just inside of the passenger side frame. The pipe then bends up over the rear axle and the second muffler is sideways(like you see on the new jeep wranglers except mine is tucked up higher) where my spare was and then it dumps out the drivers side. It is on the loud side but nothing ridiculous. With 3 inch pipe and free flow mufflers it is impossible to get it as quiet as I want it but I would rather have the extra little bit of hp...

Magnaflow on mine....

I fitted a bozal cat back stainless on mine, sounds ok but the 3 stainless mounting bracket keep snapping, after welding them back several time we made new hangers using exhaust clamps, it fixed but but it was a pain in the butt for a long time.

If the stock muffler was appropriately sized then this muffler is DEFINITELY undersized. The whole system is shot and needs to be replaced so I've just been patchcing holes until I find the time to do it right.

I can agree that they are tough but they are chambered so you will get better flow with a Magnaflow...

meh, it's a tractor motor not a race truck, I really doubt the flow between the two is that different or makes much of a difference.
