I filled up the tank and gas started leaking out of the sender unit top. I siphoned some gas out of the tank, but it still has a heavy gas odor. I checked the all the other gas connections and they are not leaking.

I'm changing the gasket. The gasket is only 2 years old.

Any other ideas why it is emitting a strong gas odor?

How old was the gasket? UV and ozone can eat them alive stored on a shelf. Is the gasket material rated for ethanol fuel? No well it will not last long. Did you clean and deburr both surfaces the gasket touches - NO, well putting it together with burrs/rust can tear the gasket cause early failure. Permatex Aviation 2b sealer is my go too stuff - very thin coat on both surfaces will help produce a very nice gas resistant seal.

I'm not sure of the shelf age on the gasket or material rating. I'll make sure the new gasket is rated for ethanol fuel and will clean and debur both surfaces and will use Permatex Aviation 2b sealer when putting it back together. Much appreciated!
