doing knuckle rebuild this weekend ( from what I read this can be a difficult job !  at the most imop !) . So the only issue is the pass. side spindle...the busing has detached itself from the spindle and attached itself to the birf !!!
any one seen this before ? There appears to be no damage to anything other than the bush. I see toyota sells them new but am thinking that the spindle bore is probably to large for the bush unless there are several sizes .

Thanks , Daryl

Daryl,
I had a bushing come off the low speed gear and attach itself onto the output shaft on my 3 speed transfer rebuild. I was also concerned about the size of the bore in the gear but the new bushing had to be pressed in and then honed to fit the shaft. I think in most cases the brass bushings take the hit when they go rather than the steel bore that they reside in. I got a new output shaft but in hindsight I probably could have used my old one and simply had it polished smooth since the bushing had to be honed anyways.

Yes, I've seen this many times, once on my own mini truck. What you need to do is get a new bushing, press it into the spindle, then do a test fit with the Birfield (with a light coat of grease on it). It will likely be tight. Hone the bushing out with a brake honing tool until it's a nice smooth but not tight fit.
