FSM shows the six nuts as non-reusable. Is everyone buying new nuts every time they're in there? I just had to adjust a loose wheel bearing, and didn't plan ahead, so reused them, and the snap ring...

We reuse them all the time at the shop. Just torque to spec. John

I just ran into the problem of having my Passenger Side Drive Flange get stripped to threads during a vacation trip and in the process of replacing both drive flanges, I reused the Nuts holding them on as well as the C Clip. Inspecting the components beforehand showed no noticeable deformity or excessive where. So I vote for reusing them if they appear to be visually fine.

Not that much torque on them; it's primarily a sheer load which is carried by the cone washers.

What you probably did re-use but shouldn't (as I too have done) is the star washer. If I need to adjust I just try to bend a different ear than before.

What did you end up with for torque? I set them at 15 lbs on the fish scale and had one loosen up on me. Added about 1/4 turn on the nut a couple of weeks after doing the job. The other side is fine and only shoots about 81F with an IR gun (it's ~ 50F outside) so I'm pretty confident it's not too tight.

Edit: just realized this was over a year ago! lol.
 
No worries about it being an old post. I came across this sequence of posts after hearing a loud pop emanating from what I initially thought was my transmission going out because of the horrific grinding noise. Researching the topic lead to a belief that the Front Differential was the culprit and then finally determining that the Drive Flange could be the culprit since I could drive the 100 series LC with the Center Differential engaged. I did reuse the Star Washer and I did use different ears. I rack this up to my newbie status. In the process of replacing the Drive Flanges and the Gaskets, I also repacked the inner and outer bearings with High Temp Lithium based Grease. I used a baggage scale to set the preload to about 10 lbs. And my recently acquired digital torque gauge from Harbor Freight to torque the 54mm (2-1/8") nuts to 47 ft-lbs. I'll keep an eye on it and see if my repair was expertly performed. But thanks to you guys for posting this information. It has saved me a lot of money from paying a potentially dishonest middle person for a new transmission or Front Differential when the only thing that was wrong was the $49 Drive Flange.
