Posting some info I've found out and I have a couple questions that hopefully the 80 series guys can answer... I'm sure I'm not the only one that's doing something like this but I'm not having much luck finding some specs and info online.

I am building a custom front end for my FJ55 project. I bought a Ruff Stuff housing made for a 9.5" diff, drivers side drop for the Tundra 4.7 & trans I'm using, I am using all of the FJ80 outer parts. The WMS is 66" (2.5" wider than the 63.5" stock 80 series). I just bought the Longfield FJ80 30 spline gun drilled birfields since Trail Gear has a 25% off sale. I have been searching for places that can make the custom length inner axle shafts. When I started this years ago Nitro Gear sold them but they just went out of business. Trail Gear only makes custom lengths for the pickup/4runner shafts which has a different size seal surface.

RCV can make them for about $700 for the pair. Or $400 extra if you're buying their full birfield and inner axles kit. Dutchman can also make them if you provide specs and their rough estimate was in the $700-1000 range. So far RCV seems like the way to go since they make Toyota axles already. It is a 10 week turnaround though. Trail Gear told me to check with Currie also but I haven't yet.

I made this drawing in Adobe Illustrator (I don't have CAD...) with all of the measurements I have. Can anyone tell me what the length is from the edge of the housing to the end of the axle that goes into the birfield? If I can find out that spec that would tell me what length axles I need. I don't have the FJ80 knuckle balls welded into the housing yet and it will be awhile before that is done and all of the parts are put together. The vertical part in the diff area is Ruff Stuff's axle gauge that I have. It shows you where the inner ends of the axle would be.

My 9.5" diif has a factory limited slip from a right hand drive FJ80 from Japan. The splines in each side of the limited slip are 1.5" long. I assume that is similar to a normal diff.

Did you ever get this finished? Im working on a similar setup but building and re-tubing a toyota housing. Very cool project. Your drawing will save me a bunch of time

Not yet. I've been busy with other stuff but I hope to work on this more soon. I ended up returning the Trail Gear Longfields and will buy RCV's birfields with the custom length inner axles. The shop that currently has my FJ55 finally got started mounting the engine and trans in it ( see here in my build thread ) so hopefully it will be ready to take to my other friends shop soon to do all the suspension. Which means I will need to get the front housing ready soon.

A friend sent me a stock 80 birfield which will help me figure out the inner axle lengths. It would probably be easier if I had the stock inner axles also though.
