For bushings rubber flexes more than polyurethane and should be better for articulation and off roading. Polyurethane will last longer, and be stiffer/give better handling on the road.
The time you need a intercooler most is at highway speeds, hot weather, and a loaded engine. If you can remember to wash the dirt and mud out of the IC after off road and before the hwy trip home it might work down there........I put a small radiator under my roof rack and ran 1/2" copper lines...
What a serious challenge to fit/weld back together! You might try putting the door back on and using clamps to hold it in proper place to fit the door as well prior to tacking in position all around. I hope someone out there can help you with a technique to position and tack your new. Frame...
Don't know if you've ever seen "preserved patina". I've seen it on some "rat rods" at car shows. More than one method, but this method looks cheap and easy with good results. If I was doing it I'd use scotch Brite pad on a orbital sander hook loop pad with some soapy water in a spray bottle.
No it was several years back when my original head cracked. The shop I speak about in the previous post said it was beyond repair. I bought a new head out of China off ali-express. That head lasted until the LC overheated again............my alternate coolant hose on the suction side...

From experience I will tell you that the aftermarket made in China heads are not as durable as the original. If you can keep your LC stock and cooled properly I imagine they would hold up just fine.
