I have the front suspension completed... but I’ve compressed my rear springs just about as far as they go and it still won’t fit in there... about 3” too long. Any tips on how to get that sucker in there? Is it worth it to disconnect the sway bars and other linkage?

I’ve also realized that the cheap Rioby impact gun is a piece of junk. Keeps quitting on me when I put a lot of stress on it. :( (On a good note... maybe it’s time for air tools... :D)

For sure disconnect sway bars, then loosen panhard, then use spare tire jack to "press down" the opposite side by placing it between the axle tube and crossmember. (don't be a dummy and please do this carefully as you can def hurt yourself doing so, my technique only)

yes its worth it, you have too. I had to or noway they would go in.

I had Landtank help me by standing on the axle popped right in and shes got height, Ricks a big fella.

If you loosen all your links and panhard as you should and remove shocks and swaybars your springs fall in with inches to spare without any help.
The key is to loosen all links
 
Spent the weekend with my wife and two teenage boys covering about 500 miles of dirt. One of the most remote areas in the country. We were solo in my 80 and hardly saw another soul except when we made fuel stops. Perfect quiet weekend.

Where-abouts did you find this beautiful scenery? Do you have a GPX track or anything?

I do but it's part of a guided trip I'm leading at the end of the month so I'll probably wait until after that before sharing the GPX file. But it's in Utah. ;) The truth is you can grab a map and pick about any dirt road and find some excellent scenery. That's what we've been doing for years.
 
Tore down a leaky knuckle, only to find marring on the inner axle. Any idea how severe this is, and if it could have contributed to the leaking axle seal?

That looks like someone tried to stake the outer race (cup) of the bearing in place. Those marks shouldn't make the seal leak, but the ones where the seal sits could. You also may have had a worn bearing or bushing affecting the seals ability to seal.
 
Replaced the transmission cooler hoses with new 3/8" gates hose (10' is enough to do the whole job). I found a small cut in the old hose that was causing fluid loss over time, and coating my undercarriage in ATF.

Tips:

1. Don't try to pull the old hoses off, just cut them.
2. The Toyota clamps are too small for the gates 3/8" hose, you'll need new hose clamps
3. The junction block under the battery tray is difficult to push new hoses on to. Its much easier to unbolt the junction block, push the new hoses on and then reattach. Remove the turn signal and grille for access.
4. Some ATF will drain out of the radiator and cooler but its not a lot. You'll need to add more when its put back together.
5. Next time I'll clean the undercarriage at a car wash before starting the job.

Not sure what you mean. Our boys (17 and 15) have been going wheeling with us since they were about 3 months old. We also have 9 yr old twins (boy and girl) that have been doing the same. They all love it. They enjoy the camping and we will do hikes and stuff too. I'd do more of it with them if time allowed. Best thing for them is to "unplug" and get out into nature and getting to places that most others don't go to makes it interesting.

Don't let their faces fool you. They were having a blast.

I know you added different seats but what seat covers are you using? Think they would fit 80’s seats well?

They are Smittybuilt GEAR seat covers. They don't fit 80 seats well (at least the bottoms don't). I used them on my 80 seats before I swapped seats but I cut the bottoms off of them so I'm just using the parts for the seat backs with the molle panels. Sorry no real pics of them on the seats but here's another one from the trip that might show them a little better.
