Hey everyone,

Over the past couple months I've been chipping away at a dual battery/solar project. Countless folks have done the same, but I thought I'd write up a bit about my decisions/likes/missteps in the process. My budget is limited, so I'm sure a lot of you can relate. I'll upload pics later on. Also thank you to @chap79 for help with wiring questions/purchase decisions.

It all started after picking up a used Dometic DZ fridge/freezer. I camp in the field for sometimes weeks at a time, so this will be an improvement over using ice. Plus the freezer will extend the life of meat products.

I already had a RedTop, and picked up a lightly used yellowtop locally, and went with the 4xInnovations dual battery tray. Couldn't be happier - affordable, very robust, great retention. I drilled some pilot holes in the top retainer and mounted my Blue Sea 7610 ACR to that with self tappers, then ground off the tips so they are flush. Since the RedTop and yellowtop have their poles on opposite ends this simplified the wiring a bit. Since I don't run a winch I did not feel it necessary to put a switch in.

For the terminals I went with Mesa Ultimate Battery Terminals. They had these locally, and have 2 built in fuse holders on each (I'm running 2x125A in the positives). They have 2x 1/0 ports, 2x8 ports, plus a stud for ring terminal connections. I did not want to cut factory wiring, so this was key. Plus the studs are nice in case I need to jump the RedTop with the yellow, or attach trickle charger. This simplified the wiring a bit. 1/0 wiring from + to ACR, as well as from - to factory ground. I ran a ground from the ACR with a 2.5A fuse as it said so in the diagram, although not sure why. I had to cut a bit of the ACR cover to snap into it's retention tabs.

For power to the read for the fridge I bought the Dometic hardwire kit. It was overpriced, but having a two pin outlet for the fridge makes me feel better when bouncing for hours off-road.

I picked up demo-model Renogy 100W panel locally, including wiring/connectors and mount. I purchased a EP Solar MPPT charge controller with remote panel. I initially intended to put the second panel in the cab, but there is not good place, so I put it by the camper shell window. Since the charge controller is blocked by the fridge I can easily see the battery/charging status this way. Plus inside the cab I have 2 cheapo outlet voltage meters (one for house one for starter) so I can see the status of the batteries while parked/driving from the cab. I hardwired a switch to a usb port from the house battery inside the cab for this purpose. 8 awg from charge controller to battery.

I had some scrap 1x.5" steel tubing lying around, so I added legs to prop up the solar panel when I will be parked stationary for several days. I put all-weather padlocks on the front to prevent thievery, in the middle I put a small hitch pin with a cotter (I cut out this area on the solar panel mount so that the pin only goes through the frame mount and the prop peg, and NOT the solar panel frame piece) and a loop pin on the back. This way I can undo the loop pin on one side, then walk to the other side and do the same, life the panel and prop peg, and reinstall the hoop pin, then return to the first side and reinstall that hoop pin through the panel and prop leg. Takes about 15 seconds to angle/store the panel. I'll upload pics.

I do not choose where I off-road, so often this means driving through equipment-destroying brush. So I knew I needed to protect the panel somehow. Because I mounted the panel in a "wide" orientation (mistake, I should have done it long-wise, and I would not have made the roof rack situation easier and cleaner without reducing usability) this meant essentially no rails were wide enough from the factory. So I measured my minimum height reqs and headed to the junkyard. I settled on a factory rack off an early 2000s Frontier. I used some rectangular tubing to make new crossbars, and aluminum traction board and tubing to rivet together a wind vane. I will add more rectangular tubing to run along the rails between the bars in the future, just to give it a little more clearance. The fit was not perfect, but it is very strong, and I trust it will do its job.

I also decided to hardwire my air compressor in the back, add a hose extension, and make a hanger with some cordellete and a carabineer. Had to build a platform with aluminum angle and flat steel playing to support it in place. I added a bunch of tie-downs in the bed that go down and out from the handles on my gear, and a simple sleeping platform so I can stow my shovels/survey equipment below. Now the only item I unstrap at camp is a single water jug. I can carry my fridge, aluminum drybox, 2 jerry cans of fuel, 3 jerry cans of water, and my misc tools and not have to fuss with them multiple times daily. All tiedowns added have 1/8" steel backing plates underneath. I used hose clamps with either a self tappers through bed or simple ran through factory rails to put a couple pvc tubes (one holds my gas funnel so it doesn't stink up the back, the other holds bear spray canisters). Figured I should start carrying an extinguisher too.

If I could do it all over, a bus bar up front would tidy up the grounds. I kept adding more things hardwired in the rear, so it would have been best to have run some 4awg to a fuse block to minimize all these wires ran between the hood and the bed. Orienting the solar panel 90° different would have made installing roof rails/protection much simpler as well. I was able to entirely avoid drilling into anything other than the shell and the composite bed, which was the goal. All holes were sealed with 3M Marine Adhesive, and no leaks have occurred. So far I have loved the new setup, but I am sure I will notice/rethink things as time goes one.

So finally got to use everything in Arkansas and Mississippi for about 6 weeks, and I learned a couple things.

1. I have a Dometic 95 dual zone. The freezer uses a lot of power. The fridge uses very little. It was cloudy and warm (nights in upper 50s, days around 70) and the battery would hit the 11.0V cutoff in about 48hours, if it was cloudy and the truck engine was not run. If it was sunny the solar panel kept both batteries toped off. However once I no longer needed the freezer (set at 5°) and was only using the fridge (36°) this changed entirely. Through the clouds I generated an average of 0.3Ah which was more than sufficient to keep the batteries fully charged. I kept both fridge and freezer full of water bottles to minimize air space and improve efficiency.

2. The ability to tilt the solar panel could make a difference of over 2.0Ah over having it flat. Days are short and the sun is still low, so tilting the panel to the sun could change charge rates from ~4.5Ah to over 7.5Ah at times. Less of a problem in the summer, but in Fall-Spring it is helpful.

3. It takes approx 2 hours of driving at 60 my mph with a factory alternator to fully recharge the yellow top once it is down to 11.0V. I figured it wouldn't take this long.

I mainly wanted to pass along info about the freezer power consumption to folks who were considering a dual zone. I was shocked at the difference in power consumption with the freezer side switched on/off. 100w panel is sufficient in sunny environments, but if it is overcast you can expect to have to move camp every couple days to keep the batteries charged.

One more note is it takes approx 72 hours to fully freeze water bottles from an ambient 50° down to 5°. So I just leave the truck on the tender and turn everything on a couple days prior to leaving so everything is chilled while I have access to electricity. The freezer draws less than 4A at 13.1V (manual says up to 7A at 12.X I believe) as I was monitoring the panel while packing items yesterday.

Also the Dometic app is garbage, atleast for pre-CFX3 units at its current development. Connecting to the fridge is successful maybe 15% of the time.

Heading to the Mojave tomorrow, temps in 90s to low 100s with nightly lows around 65. But should be full sun. Will be using both fridge and freezer, and will report back.

Reworked some hiccups, and added a clip to hold the panel wires against the camper roof. They never got hung up, but I could see it happening. Not worth a pic, I have some options for better long term solution. I also used 3M Urethane to fill in the gap on the feet of the roof rack - since it was made for a ~2000 Frontier cab it didn't sit flush - now it looks better, seals those bolts, and adds a little strength.
 
100w panel is sufficient to run the fridge and freezer in a sunny environment. We lucked out and temps stayed moderate (only exceeding 90° on one day) and the battery stayed above 13V almost continuously. Overnight the battery would drop to around 12.2V, but once the sun was up it would quickly recharge to full. I left the fridge at 34° and freezer at 6°, which was a pretty ideal temp for ice cream sandwiches.
 
Something else I wanted to note. I was recently in the field with a buddy who semi-replicated my setup, except he purchased a Renogy 100w flexible panel instead, which he affixed to the roof of his T100. Seemed durable, the panel has some hard rubberized plastic coating, I think it'll hold up well to elements/brush. However he consistently got about +2A/hrs less out of his panel midday. Fine for him, he's running an older Norcold 40l fridge, but I was surprised for a panel with the same wattage and company that the solar return was so different. Just wanted to share, something to think about if you're considering a flexible panel.
 
I decided to add a 2nd 100W panel. My controller is good for 20A so no worries. Wired in parallel. Been oppressively cloudy lately (plus indirect sun this time of year) so no good test to see max performance, but 60-80W through fog and clouds seems pretty solid. Upgraded the cross bars as well to 1/8" steel, as I bent the last 1/16" set pretty quick. Had extra 1/8" aluminum angle to extend the mount, and added some steel corner braces for extra rigidity. Seems super sturdy, no shaking at all. The extra watts should come in handy while in the SE over the winter. Come summer I'll take the cross bars off and do a test to see how much the shading hurts performance in direct sun. I tried it earlier but no difference.

Having 200W is nice, although a bit overkill. The batteries are always full as long as the sun is up. If I turn on a heavy draw like the compressor it will jump up to +10 amps, but is mostly on trickle, or around 5 amps if the fridge is running.

For anyone with a dual zone, the freezer uses a lot of power. I was in SE CA for 10 days, hottest days around 100. Towards the end of the day the truck bed is very hot, and is radiating heat under the shell, and taxing the freezer to stay at 5°. On hot days before sunset this means running 95% of the time. For SUV folks with AC cooling that area this is likely less of an issue. My group 34 yellowtop is usually around 12.2V by sunrise, so essentially at the edge of sustainable discharge.

So now I am battery storage limited, if I want to use the freezer in hot weather that is. I have to decide if I want to add a lithium battery (50ah min) to the equation. This would involve now having 3 batteries, adding another isolator, etc. My battery tray was built for 2 optimas, so I can't remove one and install in that location. So I could put one near the passenger side firewall, or maybe get a tall skinny in front of the wheel well in the bed.

Still trying to figure out what makes sense. It's almost exclusively only an issue while freezing items in hot weather, as the fridge at 34° barely draws any current. Adding a third battery setup is an expense (est $500 for everything) just to have some damn ice cream.

Talk about the problems of the privileged!

Make sure you take into account what temps your lithium battery will be operating under. They don’t particularly like extreme temps and have a tendency to gas and expand in high temps.

Thanks, good point - not just the highs but the lows too, as I camp a lot below freezing.

Perhaps a 100ah+ agm under the hood passenger side may be safest best. I haven't taken measurements to see what will fit.

I just looked back through my build thread, I managed to fit a 24F in my SDHQ bracket on the passenger side.

Thanks, good to know.

I'll have to take measurements, and I'll likely look for a second yellowtop and wire the 2 aux batteries in parallel. That way I don't have an "obsolete" battery just sitting there, and it saves money on an isolator.

I appreciate your input on the temps. I was only thinking about freezing temps. I am sure inside the camper on a 110° day in the sun I could be pushing near that upper temp threshold.
