On the home stretch of my knuckle rebuild/tie rod installation I find a stripped bolt hole in the driverside brake caliper mounting hole inside the knuckle. Some metal came out with the bolt--possibly someone had used a helicoil previously.

What are my best options here? Helicoil rethread? Cram a slightly larger bolt in there? Tap it?

Always right before a big trip.........

TIA

Drill out a larger hole with a tap and die set or run another heli-coil through it.

Maybe even weld the new bolt onto the knuckle.

Heli-coils are weak: Time-serts are strong. I'll "loan" you my Time-Sert setup for 12x1.25mm thread if you'll pay shipping both ways & something for the insert. I think I have four approx 15mm long ones left from my 60/62 caliper to FF adapter bracket adventure.

The setup with the tapping guide was over $125 IIRC, but there's nothing else like it.

PM me if you're interested.

this is a common issue with the knuckles, tap it with a 1/2"-20 and go to the hardware store and buy a 1 1/2" bolt, I have had mine this way for 8 years with no issues, saves a lot of money and issues, I had to drill my caliper out from 12mm to 13mm (1/2") with out issues either,

I even torqued the bolt down to the toy 65 ft/# with out problems,,, the threads are close enough for a rethread, but you cannot just put a 12mm bolt in

I disagree.
Not only would you now have an SAE bolt in there requiring carrying a tool to turn it, but any future caliper R&R's are likely to need to be drilled first. It that happens to be on the side of the road in BFE.........

I had to drill and tap one to1/2 fine thread and it works great. The threads came out perfectly and looked factory. You are not getting a new Toyota caliper or knuckle out in BFE so it really doesn't matter.

I have since gotten a new knuckle and gone back to OEM though.

I have had to replace a caliper on friend's truck (domestic) in BFE. Breaking off an axle flange destroyed the rear caliper. He normally carries a spare axle.
I've also had to replace the torsion bar A-arm anchor on a desert race IFS mini truck that someone did a similar thing to, drilled it for a 1/2" bolt without telling anyone else on the race team that he'd done it or making all of them (spares too) the same.

Wear replacement parts should be unmodified when at all possible.

I have a cross threaded brake caliper bolt.
Can you tell me what the oem bolt is for the brake calipers in the FJ62? Is it a M12 x 1.25?

Yes, the OEM caliper bolts are M12 X 1.25.
