I'm open for ideas as to what would be making this headlight issue happen. I actually like wiring until it doesn't like me back.
 
Are the headlights a switched ground? I have that floating around in the back of my mind.
 
I going to tell you what you know: that shǐtshow needs a complete rewrire.
Nah. Most of the wiring is intact.

But I'm interested to know what you think you can do to "rewire" a 1984 FJ40.

I'm listening.

I don't think they are.

The horns that are non existent are switched ground but no other 40 I've dealt with is a switched ground
 
Don’t have my manual near me, but is there a ground in the bundle of wires ? Bad switch? You’ve got power coming from the switch, hi and low, everything is working as it should.

So after I had my win with the front end build I took a peek at the light switch.

It's aftermarket and there are LOTS of random black 12g wires poking out of it.

I ordered a new OEM switch.

I think you are on the right track- if it were a stock switch might be worth a rebuild but get that junk out of there and I bet she’ll work as intended.

Pull harness out, put it on a table, pin everything out, fix all wiring, replace connectors and make sure circuits go where they go, wrap everything up, and reinstall…. It’s not easy or cheap, but it’s the correct method to fix 40 year old desert gremlins.

Or, at the very least, isolate the circuit and fix said circuit.

Working on my rig, I have some jobs i love to do, some i tolerate, and some have me cursing the gods. That job would probably end up with me throwing a can of gas on my garage with my rig in it, torching it all, and installing a zen garden in its place.

Madmen and masochists chase electrical gremlins down the rabbit hole. I put it in the same category as voodoo, necromancy or witchcraft.

I'd have said no on that one.
 
Sometimes letting the magic smoke out by using a bolt for a fuse is the fastest way to find that pesky short. Extra eyes looking under the dash, hood, under carrage for the smoke so you pull the bolt before the harness is fried beyond repair.

Just got back from a 20 mile loop.

Perfect 40 weather.

When I stopped after the first couple of miles I was getting rich idle and black smoke.

I thought the idle wire must have somehow come unplugged but actually unplugging it made it stop smoking.

Having no clue about carburators I was fortunate enough that JimC picked up the phone. He diagnosed it very quick. He figured it being a brand new carburator the secondary throttle rod was sticking and the combo of it being slightly open and the idle circuit putting gas in had me flooding.

So he gave me some exercises to cycle the rod and I sprayed some Kroil and it seems to be A OK now.

One of the old high pressure lines on the Power Steering took a s*** on me.

I ordered a DIY kit that I often use and I'll just replace both sides while I'm at it. In the mean time I wrapped a diaper around it so it limits the mess.

The genius that "restored" this thing put a homemade gasket kit on the body and top versus getting the proper door seals.

I took care of that just now with some OEM gaskets
