Spoke too soon. When I went to lunch I noticed a leak.

Damnit.
 
The only thing I can think of: Take a look at where the original seal burnish line is on the mating portion of the CV axle shaft. If you've got some surface corrosion/rust on either side of that burnish line it may be enough to not fully engage the seal (the relationship between the seal lip and where it interfaces with the CV probably shifted slightly with the installation of the new seal). You may need to polish the corrosion away with very fine steel wool or be forced, if the corrosion is significant, to replace the CV.

Other than ^ I'm at a loss.
 
I had a leak from the same location about a week after I replaced my DS CV (preventative maintenance). It didn't leak before I replaced the CV, and took a good week to show up afterwards.

So I replaced the seal... and a week later it started leaking again!

I got a new seal, and made sure to clean out the mating surface of the diff/seal and made sure that I was VERY careful reinstalling both the seal and the CV.

I think a clean surface on the mating surface on the inside of the diff housing is the most important part to a good seal.

No leaks for the last 3-4 months, so I hope I'm good!

Moral of the story: take your time, clean the mating surfaces, and :steer:
 
Geocruiser, when you replaced it did you happen to notice where the seal is placed in the tube? Closer in toward the bearing, or out at the edge of the tube? I'm wondering if a mechanic left out a part or something. Looked through thee parts explosion but I still haven't come up with anything. Grasping at straws now...
 
Looks like the seal is on the shaft in the correct spot.

It's as off some piece is missing that te back of the seal should bump against to keep it from pushing too far inward.

Nothing missing. I would clean, as geocruiser mentioned, the ID of the diff tube where the seal resides to get a solid mating surface for the seal devoid of corrosion. Other than a cracked or ovalized diff tube housing the diff lube leak at your location has to be either from the ID or the OD of the seal.

Judging from your photo (post #14) there appears to be a little corrosion and/or surface rust on the outer edge of the diff tube ID...right where/near the seal resides.

Also, you're probably doing this anyway but just an FYI, rub a little diff lube/light grease on the seal and the CV shaft when you assemble.

Nothing to do with your leak and maybe its just the angle of the photo but it appears the circlip at the end of the splined portion of the CV shaft is missing?

And just for grins: Check your diff breather to be sure its not constricted.

Fyi, we used black rtv on outer edge of seal before tapping it home, not sure if that may help if there is any mating issues.

I think I set the seal in as far as it would go into the diff tube... Until it bottoms out on the lip inside if the tube. I used an old dust seal, as it fit perfectly on the seal, and a wooden block/hammer to seat the seal in place. I used gratuitous amounts of 90 weight to lube the seal as I set it.

I noticed that corrosion in the pic too. That might be your problem.

I also checked my diff breather when I replaced my seal, and it was completely rusted shut. This may have also contributed to my leak as well... Definitely check yours.

Got a new dust seal and seal. I talked to a mechanic at the dealership. He mentioned the vent tube too so ill check that. I wanted to see the SST but they don't have one, they install seals the same way we do. Gonna clean the edge of the tube up and also put a dab of RTV on the outer surface of the seal.

Damn I'm tired of this.

I feel for ya! As bad as your ordeal is...rear axle seal problems are about 50X worse.

Aside: The exacerbating issues I've experienced with the rear axle seals/bearings/$$$ were caused by a plugged diff breather. Keep those diff breather lines inspected and clear.

Affraid to say anything out loud. I'll knock on some wood while I update.

No leaks so far. Drove 40+ miles of dirt and put it in 4wd a few times on Saturday. Also put 400+ miles of interstate on it over the weekend.

I cleaned the edge of the tube where the seal goes in with a scotchbrite pad. Also put red TEQ RTV on the seal before I installed it.

Thanks again for yall's help. Hopefully this one is a done deal.

Is there a part number for the C ring? Or just reshape it?
