Hi All:

Swapping a high-output Delco alternator into my FJ40. Went to remove the pulley from the Toyota alternator and I cannot get it off!

I used an impact gun to remove the "big nut" but the pulley will not come off, despite efforts to pry it off.

Any suggestions? :o

A second pair of hands. Seriously. Have someone else hold the pulley while you tap the shaft of the alternator with a brass drift [to protect the threads]

And put something soft under the alternator [assuming you're holding it vertically to let gravity be your friend], because once the rust releases, it moves FAST!

This is good advice. -----All I would add is to soak it with penetrating oil for at least 24 hours before attempting to remove it.
 
Heat, lube and a small hammer. Sometimes a puller in the worst cases, but used very lightly as a set of second hands. Usually its the keyed 1/2 round piece that doesnt want to slide loose.

Sometimes driving (tapping) the pulley in helps to loosen it up after applying the oil.

I was surprised at how easily the pulley came off once I applied some Kroil then tapped the shaft with a punch and brass hammer.
