I have more items powder coated inside and outside my vehicle than I care to count. I've never had an issue with chipping. I've used a 2x4 and a sledge hammer to reposition powder coated parts and there was no chipping. Like anything, prep is critical. It has to be media blasted and there cannot be any oil residue of any kind, not even finger prints. Removing powder coat from properly powder coated hardware is a *****. The most effective way to remove powder coating is probably an acid bath which cannot be used on all metals. The powder coat houses here in Tucson normally media blast the Powder coating and shoot over it. At Raytheon Missile Systems Company we regularly used powder coating on numerous missile components because it was a coating that could stand up to the environmental conditions of a missile in flight (we also used ceramic and specialty coatings that would not be appropriate for 4x4 components due to cost and availability).

I never said that powercoat chipped. The problem that I have always had is at the edges or on a sharp corner. The powercoat is always thin on these surfaces. Rust starts on these thin edges and gets under the powercoat and not long after the powercoat starts flaking off. I have items powercoated from alot of good quality name brand items and I have always had this trouble. Ospho and good coat of bedliner over the rust / powercoat always solves the rust issue.
