Use a die grinder or similar to remove the ridge next to the fitting. That will allow you to rotate the fitting out and clear the axle. I rotated mine 90 degrees, but you might not need to go that far.
That is just what mine does. Sits kind of far out from the rotor hat. Notice how much space there is from the rotor to the caliper pins. I tried putting a pad against the rotor and touching the hat and it went all the way to the edge of the rotor. It's a tight fit to begin with. I gave up...
Can you post some pictures to show what is happening? My first thought is the mounting brackets are not correct. Mine is like that, cheap knock off brackets that were not well designed. Mine allow the pads to stick out about 1/8th inch beyond the rotors.
I know it's a bit late, but a few years ago I tried a trick I read about. I coated the gasket surfaces with anti-seize. Keeps the gaskets from sticking and I have not had any water penetration. I have only torn one gasket since going with this method.
I bought OME's from CruiserOutfitters. Good springs and incredible service.
2.5" is about right, but with other mods and 36" tires I sit just over 84" at the soft top bow.
There are quite a few threads with a variety of methods. Here are three worth reading.

I was not talking about the big tabs. The tab I was referring to is the little finger on the inside diameter of the lock ring that aligns with the spindle groove and helps keep it in place.
I agree the FSM is not a bible. It gives good advice, though.
My worst experience was coming back from a snow wheeling trip a couple years ago and my 40 started to jerk to one side. It was icy out so I figured it was the driving conditions. It got steadily worse so I pulled over. The left...
Got new nuts and lock rings as well as a fish scale to use that method on the inner nut. I am surprised at how much tighter the inner nuts were to get the resistance I was looking for. I went with 12 to 14 lbs. There are so many bad articles, posts, and videos with methods from hand tightening...
I found a little play in a front wheel bearing again so I am going to check both sides this weekend. In the past I have struggled with keeping the inner nut from turning when I torque the outer nut. This also results in the tab on the locking washer shearing off. Are there any tips or tricks to...
In my experience the one thing that strands FJ40's is the driver. ;)
My SBC always ran at a steady temp on-road, but would overheat when under load offroad. I finally resolved it, but it was a long odyssey. Not something you can fix on the trail. You might not have enough time to stress test...
I am running 36's which stuck out past the side of the bed. In our area we aren't allowed that but I never got dinged. I added the flares mostly to keep rocks and trees off the body which kept taking damage and now doesn't. I added one more trick, I welded an additional layer of tube on the...
I bought a set of Smitty Built TJ flares, sanded off the rough surface coat, cut a chunk out to fit the needed length, welded back together, bolted on... Lots of work, but not too expensive. There area few posts from others showing this process. I can post up pics of mine too if desired.
About $2.90 at Starbucks... :)
I agree I would not mount mine direct although plenty of people do and make it work. What I like about the Derale is how thin it is. It fit where most fans would not and flows a ton of air.
I went with this fan along with a fan controller from Dakota Digital. I have an Autometer temp gauge and the DD controller works with it. Not the cheapest setup, but it does work well. Since mine is a wheeler I added bypass switches to shut if down for water crossings and to manually turn on...
I went with the Champion 3 row too. To be honest it hasn't cooled any better than my previous copper radiator I bought from SOR. When I was running a mechanical clutch fan I could not keep the temps down on the trail. The only thing that keeps my temps down now is a large electric fan. And then...
