I don't know if anyone makes a protector/shield for the '67 round taillight. At least, I've never seen one.

I had mine sand blasted by a co-worker, then I used metal ready and rust bullet (used a brush). Top coated portions of it with rustoleum black. I'm happy with it.
I switched the "ACC" and "ST" text at the switch, if that's all you needed... See attached.
I just edited it in Acrobat.

It's not a charge indicator light. It appears it's used as a resistor for the 1-wire alt as bsilva132 stated above. I have a 1-wire as well but I'm using an EZ harness so it's not needed. You could replace it with a true resistor (not sure what value you'd need off hand) or keep it like it is.
I'm running 12v to my gauges. Never noticed anything about 7v. Seem to work fine. Maybe one of the gauges steps it down as they are wired via the same feed wire. And yes, you're applying full time power to the gauge and the other line is the line that goes to the sender (variable ground). The...

Finishing up the odds-n-ends on my '66 build. Pulling the headlight buckets apart for sandblasting and found out one of the plastic adjuster inserts is broken. Are there replacements available or do I need another bucket?

How old is your gas? I went thru heck trying to get my rig started, and when it did, it would die with throttle, much like you're describing. Gas I was using was more than a year old. I tried some fresh gas and it ran like a dream. Just something you may want to try.
Just use your square tubing. Then on the ends, bend some 2"x1/4" flat stock to match the radius of the tub (fender). Once the bend is formed and you have the sill mounted, you can add a 1/2"x1/2" bar across the radius to keep it formed if it's needed.
