Nice looking rig. One of my biggest debates so far is whether I am going to paint or rattle can my 40. I just know it's gonna get scratched and dented and have "Nevada Pinstriping" (from all the sagebrush, trees and rocks) and want to be able to touch it up easily. What was your deciding factor?
There is a local guy I know who is running a SM420, toybox, LC case. I hear through the grpevine he is looking to go auto. I'll keep you posted if he wants to sell his setup.

Figured it out today.......got a Mr. Gasket throttle cable and braided line kit after searching a few local auto parts stores. I was able to retain the stock pedal and the stock bracketry on the TBI.

Yes, but not very large holes......probably nothing more than a quarter to half inch for me. Maybe fill a little then let it cool and then finish if it's bigger.
I did the spot welds when I changed out my corners using the copper trick, just c-clamped the copper so i didn't have to hold it...
I use the flat copper for sheetmetal work and don't ever get it hot enough to melt the copper, the added benefit is you can shape it for corners, etc.
If you are welding hot enough to melt copper on sheetmetal work you have to expect that you are warping the metal
Hard to see in the pics, but close to 2" of a difference and also turned my pinion angle up a couple degrees which was nice since doing a C&T on a d60 is a PITA. Still had to add 6 or 8 degree shims (can't remember which) to get the pinion angle above 10. That shackle angle a little less than it...

I think my wheelbase is around 101 with front axle 4-6" foward and rear axle 6" back using 55 rear springs and the ruffstuff perches. My driveshaft length with a 700r4 and d300 is around 21" with my v8 pushed as far foward as I can. (about 2" off the radiator) I may push my axle back a little...
