Its alive!
Through all the trials and tribulations, its alive again. This kept getting set back due to house issues, wife travelling and being stupid. Got the rear diff in without any issues, putting the e-brake back together surely challenged my patience but got it together.
After the first run, I rechecked the fluids and found that my transfer case fluid more than doubled somehow. The purple mixed with the red tranny fluid gave an interesting substance flowing out the fill hole. Clearly, I didn't get a seal done correctly. So, off it came for the 3rd time.
Found the problem seal, buttoned it all back up and put it back in (I'm getting good at this now). I then had to top of the "sealed" transmission with the WS tranny fluid that I only found at the dealership (thanks for that discount Fred Anderson), topped off the t-case (no more purple, Lucas all around) and diff and I started it up to drive out. But, the rear locker was locked and wouldn't disengage.
I put the rear end back on stands and shook, kicked, rattled and it wouldn't free. I had to take off the e-locker and look at the actuator. It was stuck, probably hadn't been engaged for a while, sitting on a shelf at ECGS. I cycled it a couple times and dropped it for a quick drive before I start the break-in of the rear diff gears.
I'll give it the first heat cycle tonight, drive it 20 miles and let it cool overnight. I'll do it again tomorrow and be nice to it for the first 500, pulling my trailer for a short trip during that period, then drain the oil and it should be good to go.
Nice learning experience though I'd prefer not to have stepped on my d!ck so many times during the process...
