there is a knock in my 80 fj60 driveline that is noticable when the load changes direction (reverse to first, downshifting to accelerating in all gears) that sounds pretty bad. i got under it and the u joints are all tight, the front and rear driveshafts are tight to each other in 4 high and low. there is a slight amount of play in the front and rear diffs but not much. when i turn the driveshaft by hand with the tcase in neutral there is no noise, but with it in engaged in 2 or 4 there is about 20 degrees of play and a noise. the tranny in gear or neutral does not seem to effect the problem. i'm not familiar with the internals of the tranny or tcase...anyone have any ideas?
 
The t-case itself should not have much slop at all.

A clunk like you describe could be many things. I would pull the drive shafts apart and lube the splines and see if that muffles the sounds. Then install one at a time-to isolate what is causing the clunk.

Check to see that the t-case has oil in it-the seal wears and pumps all the oil into the tranny, then cooks the t-case gears. I hope that isn't it.
 
the good news is that the transfer case has oil and both that and the tranny seem to be ok. after looking more closely it seems that the rear diff has a lot of play and even more in the front. any ideas?
 
That sounds like normal wear in the rear diff. It can be rebuilt for about $125 in parts. The labor depends on how much of the disassembly you do yourself. I usually pull the axles and then pull the diff, then have the diff shop do the rebuild. I think the labor is about $150 or so, so $275 all told. How many miles on your truck?

The poor man's way would be to swap the front and the rear diff. Since the fronts are rarely used, they seldom have any wear.
 
could it be a bad tranny/motor mount? havent ever really looked that far but have had that happen and cause the noise you described in other vehicles
 
about 190k, so i think it should have some life left in it. i am a poor man so switching the front and rear might be a consideration. are they the same? how much play should a diff in good condition have?
 
Actually, 190k is right in the ball park for a rear diff rebuild. They are the same, and can be swapped, it's just a lot of work. Time wise, it would be easier to get yours rebuilt.

In my case, the rear pinion bearing was worn out at 190k and would rumble on decelleration. It's been great, as in brand new since it was rebuilt.

hmmm maybe my transfer case is not as bad as i thought. thanks for that little tidbit drew. i had never thought to look their really just assumed t-case was doing that on mine
