just like the title says...ive got an 89 bj74 5spd, 4wd seems to work fine but if i go above 60 kmh i get a rather unnerving groan from the tcase...any thoughts?

check fluid, rear output bearing for play

Many of these cases will rattle when going on and off throttle when in 4wd at any kind of speed above slow.

I am not quite sure where the noise tends to come from, but my guess is that it's related to a small amount of play starting to develop in the front output bearing and also the front (4wd) shift collar on the shift/hub teeth.

If you are getting noise in 2WD - you MUST check it out promptly.
There are some common places where noise develops and it can be very destructive if ignored. Check the output bearings for play, and check the idler shaft is still locked in to place properly.

Noise is commonly associated with worn bearings, and a worn idler shaft. If you leave a worn idler shaft in place the metal that is shed will cause much accelerated wear in the case and possibly wear the inner bearing surfaces of the idler gear (meaning it will need to be replaced).
