Because I had this 2nd gear popping out sometimes I removed today the top cover of my H55F here in Guatemala.

I made a few pictures of the gears... please let me know what you think!
The gearbox has probably around 200'000km. Working hard since about 60'000km with 3.8tons.
The smallest front gear has some chipping. Otherwise the other top gears loook like new.
No idea on the synchros...
The big fork has on the side that it pushes a worn area. Not sure if that's normal?
The front hub (near the chipped gear) has some groove on the flat surface I can feel (you see it on the picture), but the small fork looks good in my opinion?
Fork width is on both sides the same for both forks. Big fork has very little play on shaft.
The reverse gear has some ugly groove, not sure why? Although, I don't use reverse often...

Please let me know what you think about the trans...

I increased today the spring pressure of the fork/shaft ball/spring setup with a little washer. I hope that helps on the 2nd gear popping out when no power is on the trans... I could push the forks out pretty easy with my fingers out of gear before I increaed the pressure... not sure if Toyota made the hole too deep or the spring is weak...

thanks

When I pulled my old 3F H55F out and sold it,it looked a lot better than that at 260000klms.

Have you checked the bearing float on the shafts?

I don't know how to check that... how can you do that and what tools does it need? I got a depth gauge, but no magnetic foot. The feeler gauges I somehow didn't bring with me *grrr* Just have a regular gauge in 0.01mm accurate and 0.01mm depth gauge.

The trans worked pretty hard since 60'000km with my 3.8tons, not sure if that means anything...

I think you need feeler gauges, the FSM outlines the tools necessary for checking the float and other areas.
I think 0.01mm is all you need.

I wouldnt have thought the weight you are carrying would have an adverse affect on the gearbox if the gear changes are smooth and the clutch is good.
Have you owned it since new ,or did it start life with someone else?

that's my problem, I thought I took them on my trip, but they are probably back home in Europe...
And I don't think anyone here in Guatemala knows what a feeler gauge is! The transmissions lay here on sand and dirt at the mechanic shops! ;)

Oh well, not sure how I can compare a H55F to a today car. In that meaning it shifts bad... 2nd gear is hard to shift, especially when cold, but that's normal I read. Veeery rarely it doesn't synchronize, but this happens maybe 1x every 2-3 months.
3rd gear I feel also the gear tooths engaging when I have to shift fast, but only when I really shift fast. And reverse is not synchronized. I stop it by shifting to 2nd gear before, then reverse, then it's fine.
I just have this problem with the 2nd gear popping out when no power on the drivetrain and I get a shock (speedbump, offroading) at the same time. There is a 1-2" bodylift, I read the rubber boot might put more tension on the shifter and maybe the spring/ball on the forkshaft is weak. I put now a little washer and it's harder now. I will test it the next few weeks and see how it does.
I just first need to figure out how to put back the cover on the trans.

No, that trans came from a Toyota dealer with a very good reputation in Germany. Trans and engine were supposed to have 130'000km when I left, I bought it 10'000km after it and drove now about 60'000km, so that's why I wrote I guess it has 200'000km. But since the engine has a head gasket oil leak since I left home (it didn't get worst so far!), I really guess this Toyota dealer cheated with the 130'000km big time! I just can't imagine why a 1HZ leaks oil at the head gasket after 130'000km, I had to rebuild the IP in Vancouver after 160'000km on the engine and the trans seems to look pretty used too. Sounds fishy to me...

I'm sure there are feeler gauges and mechanics in Guatemala that can work on a TLC tansmission and transfer case. Gears are gears and, unless they have chunks out of them or there has been some gross lack of maintenance, they are OK.

Sounds like you need new synchros. Buy a rebuild kit from a MUD vendor and buy the synchros from a Toyota dealer online.

maybe, just to find them is a hard task.. the trans shifts the same since 60'000km, so I don't worry about the syncros... I will see if I can buy a feeler gauge set in Europe and get in in 2 month when I have visit from home...
the rebuilt is something for when I am back home with all my tools & time...
