5th gear Problem found and fixed
We think the shaft was pushed in when we installed the collar or we installed the collar the same distance back on the shaft as the old 4 speed. Whitch left space between the collar and the spacer allowing the gear to walk forward.

It sure is nice to have friends, especially ones that don't have anything better to do on a Saturday then re do a project they just finished. Thank you very much to Stump,Chris,Bart and a special appearance by James (he doesn't come out to often)
Not sure if the collar moved or if we just didn't push it back far enough to start with but I believe it was the problem and it has been addressed. The spacer was there , behind the collar but it had a little bit of play in it and seems that it allowed movement in the output shaft.
The other issue of leaking gear oil seems to have been a tear in a new seal between the splitcase and Toybox.
Only time and miles will tell the truth so I need to get driving. Thanks again to all who had input on the forum and who came out to turn wrenches
 
And this is why the professionals get payed the BIG BUCKS!!!

But the good part is now Steve has the Infamous Canadian split case seal!!

We moved right along, with only a little bit of bullshitting, mostly by me.
We even had some thundersnow!

Well fellas , made it 200 miles this time before a new problem showed up. That's 100 less than the first time. Now it will NOT go into 5th gear. Shifts into it fine but as soon as clutch is engaged it grinds and spits it out. Awesome !!!
 
What!!!!!!!!??????? Holy s***!!!! We did everything right. I knew we should have tack welded that collar in place.
Is it still spewing gear oil through the toybox shifter? Is that collar too big and not clamping hard enough?
