blower motor bearing noise?

Since have had my fj80 the blower fan has always made a ticking noise, almost like there was a leaf or something in the blower wheel. My wife was driving it home from work one nite when there was freezing rain and about half way home it made a loud clunk noise and stopped blowing air but was still spinning. while it was spinning after this happened it would be quiet for a few seconds then make loud grinding noise then be quiet again then grinding again and ect.

after removing the blower motor it looks like the previous owner had drilled the center of the blower wheel out and put it on the blower shaft (wasnt even straight on the shaft, the bottom fof the fan was hitting the blower housing) and then just filled the hole with epoxy, it took me 30 minutes to chisle the old fan off the motor.

So i get a new fan from toyota and put it on the old blower motor. I plugged the connector in with the motor outside of the dash and turned it on and it spun smooth and quiet at all speeds, tried holding it sideways and upside down and still smooth and quiet. I looked into the duct were the blower sits and didnt see anything that would be hitting the fan so i install the blower.

turn it on, still a noise... its a light rythmic ticking noise at all speeds and after a minute or 2 will make a bad grinding noise. once it does that i can turn it off and turn it back on and it will be ticking again then another minute or 2 and it will make the grinding noise. It does blow good air tho before it start grinding.

after pulling it out again to check the duct for derbis and reinstalling it still did the same thing. The only thing i think it could be is the bearings in the motor but why would it not make the sound when powered up outside of the ducting?

p.s. sorry for the long post i just wanted to give the back story to give as much detail as i could.

Sounds like old owner messed up a few things. I usually get about 80,000 miles on a motor before replacing them. Mike
 
when installed theres a load on the motor trying to pull air thru the ducts and heater/ evap cores loading the bearings . Its worn just enough when its out and free spins your good but installed it shows its worn
 
i had a feeling that might of been what was happening cuz that blower motor can move some air so im not real suprised that it loads the bearing pulling and pushing air though the duct
