Smells/sounds/looks like my alternator is on the way out. I'll pull it off on the weekend and have a look but will probably get someone to rebuild it. Any recommendations?

I went the re-built route through NAPA for my 100. Traded in my core and they gave me a refurbished OEM one. Runs like a top and I want to say it was around $80. Out of the box it looked brand new. I know that's not what your asking Ben but it may the fastest solution for you.

I don't know of any one that will actually rebuild your alternator locally any more. For the time and effort I would just get a "new" alternator even if it is refurbished from the factory of an aftermarket alternator. Because most shops are on flat rate to replace an alternator would be like 1-2 hours and to rebuild one would be 3-4 hours. Merle's on Park and Ajo has a huge warehouse and has most parts.

Tucson Alternator. Great job. Have had several rebuilt there. About $100 - 520-622-7395

Toyota reman alternators replace everything internally and only reuse the casing - basically a new one. That's the only way to go. If that isn't available, Id try the Denso OE rebuild.

Have seen WAY too many problems with the cheap "rebuilds" time after time....

Will have to give them a call on "rewind" for higher amps job. Getting an 80 series alt for my 60, and while 80amps is a significant improvement over my 45amp OEM ND, who wouldn't want more?
