The T-case issue turned out to be the transmission shifter boots being worn out. gear oil was splashing out of the top and running down the side. It collected where the t-case and transmission join which was why we thought that was the problem.
I absolutely agree we need to hammer his rig as much as possible on short runs close to home to find the marginal stuff before he hits anything like Rubicon.
