More roof bracing. Rear quarter outer channels

Gearbox tunnel cut out for the PTO. Now to fill the gaps.

Works continue.

Cutting into the rear section channels.
Measued and folded some replacement metal. 0.8mm just like factory.

Inner channel is made of two pieces which both needed full replacement.

New sections folded and fabbed.

The rear section is about 1000mm long and tapers inwards and downwadss the last 150mm.

Needed to pre-cut it and shrink it down.
Remounted all the points for the head liner and roof supports.

Moved onto the front passenger door. Inner channel has minimal rust and will be saved.

Pretty complicated how toyota back in the 77s made these with the overlapping for structural strength.

What are you guys planning on using for rust/corrosion protection on this new structural metal?
For the old metal some Food grade phosphoric acid and dilute it 4:1 water/acid ratio.

Works perfectly to etch the metal and convert rust into an inert surface for a skim coat of filler and primer/paint.

For the new metal it's already zinc coated just the usual prep, sealent etc.
 
Truly amazing work! I think the roof is the most complicated to reproduce on the whole vehicle. Very talented.

I think your build is even more elaborate than the New French Pig that @tatat took us through...

Slow progress shots.
Drivers outer channel mocked up. Made in three peices as a slip fit. Original channels have small pressed dips or joggles to slide together. Very hard to replicate.

Also confirmed compression numbers on the 2H-Turbo are low enough to warrant the change to an 80 chassis.

Dry - Aiming for 400.
1 = 200
2 = 360
3 = 350
4 = 360
5 = 240
6 = 260

With that did a flex test of the 155 Prado to celebrate.

Excellent job! So many layers there, no way to stop the rust from inside out.
That's right.
Above the B-C Pillars are triple layered. We'll be doing everything we can to rust treat and rust proof the new metal.

A lot of replanning has gone into the last few weeks. After having the OK from my engineer and countless spreadsheets, it's time to get back into it.

I purchased an 1997 1FZFE with the 4 Speed from an 80 series as the new heart for the 55.

This is also coupled with the generosity of my good friend donating me an entire rolling chassis from an 80 series.

I'm going to take a leaf out of @brisveganbj42 and body swap the 55 onto the Pre-ABS 1995 chassis and have a coil sprung FJ55.

I chose the 1FZFE purely for parts available, ease of work and that straight 6 sound. We're not out to chase power or make soot. It's purely now sunday touring. I feel as it the car has matured with my life and my decisions reflect on this.

So here's to 2022.
