I thought he was getting ready to break out the hand cream...

Really a shim washer. I didnt have one on my truck or the used transfer case. Guess Ill be dropping the drive shaft

Make it stop...... I guess the covers are coming back off and rtv is going back on. I think I know why the top leaks, missing a bolt.

If I could offer one piece of advice when putting everything back together. Take the piece off the linkage that attaches to the pin that drops down on top of the transfer case. Attach it to the pin ahead of time, and then re-attach the linkage. I had everything buttoned up, went to bring the pin up using a magnet, and fought with it for a good hour. It must have spun around backwards, so when I wanted to pull it up, it only came part way. I gave up, and tore everything apart. Maybe there's a better way, but thought I'd throw that out there.

Thanks for this thread. Was a huge help.

When i rebuilt mine this winter, i was wondering about the shim washer between speedo and compagnon flange...since my truck had a long storie and 400km, i could saw two different wear spot on the lip seal area contact of the compagnon flange. One match with the shim on and one off ,so i tought is was used to find a "new" area for the lipseal (the flange and speedo turn together on spline). I swap a forward compagnon flange from another t-case and i did not re-install this shim. Not noticed anything for now?

Your ground strap is missing.

so is mine.....still:doh:how critical is it? I figured I had grounding via mounting bolts, that and I can be lazy sometimes.

If you are talking about the area I circled, that's what my brand new output shaft looked like from Toyota.

It looked to have been formed that way from the factory.

Bump. This is an old thread but a very good resource. I'm doing Frankie's case now and have referred to it several times.

I'm fairly certain the purpose of the 'castle' on these splines is so the shift collar can't slide when the gears are under load. Without torque on the shaft the collar can easily 'hop' over the 'castle' to shift from Hi to Low.

Transfer Case Assembly with Pictures

I'm slooowly assembling an h55/Toybox/TCase in my garage. I bought a used tcase to minimize my truck's downtime. I'd never disassembled a tcase so I was stumped for a while understanding how it worked and went back together. I wished I had some pictures of how all the big parts fitted together so I shot some. I'm ready to seal it up, so please let me know if anything doesn't look right.

Thanks for taking these pictures, I look forward to reading and learning!

You just now breaking into Tcases, Pablo? I figured you'd done everything twice by now...

they are simple easy just take your time and do each step as the fsm has them ordered. FSM. Georg. Grey RTV. <anything a guy needs to know about tcases...

EPC calls it a "Plate Washer" (for Speedometer Gear Drive)

Part # 90201-35002 '82-'87

so what effect will it have if I don’t use this washer?

Not much, I would say. My transfer came to me without it, there was some wear on the face of the speedometer drive gear but nothing significant.

That said, it won't be a major expense to pick one up from a Toyota dealer.

Thanks! I suspected that, and took the same approach. Unfortunately for me it's a holiday weekend and the typical ~1 day turnaround from the dealership is more like 5, but that's life.

Happy Holiday.
