Soooo Took the fj55 for a beach ride this morning in 4low and I am hearing a louder wirrrrr noise coming from the tcase I am pretty sure. Its way louder than usual. I mean its not right for sure. I have used 4low many times without the noise. I did not check the tcase gear oil when I got it. Ill check it this weekend. Kinda just hoping I can throw some gear oil in. You all think it could just be low on gear oil? I have a spare tcase in my parents garage (worst case scenario I replace it with that). does not make the noise in 2wd didnt check 4h yet. (I know I should have but I had to make it to work). Thoughts appreciated. I would not mind adapting a 3speed tcase if I can find one.

Since after this weekend I am going to start my welding and rocker resto at least it will already be down for repair!

also much of my major work on the samurai is going to be done today. Finally getting my soft top back on!

so bad news: drained the gear oil in the t-case and refilled it. nothing really jumped out at me in terms of the oil. more brown but not burnt or anything. filled it back up with some fresh gear oil and the sound is still there and now I am confirming that it makes the noise both in 4h and 4l but not 2h. I am guessing a bearing or a gear has given up? I am going to unlock the front hubs and engage 4x4 tomorow to make sure its not somthing in the front axle. Maybe Ill try and get a video this evening after this meeting I am going to be at.

after I zipped it to the beach and engaged 4x4 I came home and just felt around the pinions, t-case, trans, hubs and nothing felt really hot or anything. Like I said I do have a spare t-case that seems fine. Anything I can inspect without pulling the t-case? It has that cover but I think thats the PTO cover plate. I remember it was a bear on the fj40 to pull it and it was out of the vehicle. I am pulling the fj55 under the tent I think tomorrow to start cutting rust out so It will be down for a little bit.
 
No glitter or chunks in the oil? I think you probe the drain hole with magnet on stick to fish for stuff in the bottom. Bore scope in the fill and drain holes to look at gear teeth. Doubtful you can look at syncro's, bushing or bearings.

I didnt see glitter in the drain pan. I dont own a borescope but I should buy one. I have magnet on a stick though 🤙. Ill try that. It slowly got worse on friday when I was driving it in 4low on the beach. Not reved out or anything. mostly in 4th and 3rd going slower. So I am just saying it did not seem like it was something catastrophic and its not Grinding. more loud whirring that I felt like got worse untill I got of the beach but the getting worse could have been my imagination. I mean I know somthing is not right I guess. I just gotta figure it out.

@theglobb Does your dad still have the drive train from the fj55? might have to buy that 3speed case.

I believe so, still sitting on the shop floor where we left it when pulled. In the meantime, throw some Lucas Oil Stabilizer in there to shut it up 😂 and turn the music up...

Yeah I might have to pick that bad boy up. Ill shoot him a text. I have a spare Tcase but I dont know the condition of it. and a 3speed case has a lower gear ratio for 4low I believe. Its gotta be the Tcase since it does not do it in 2h. Unless its the Front diff. (ill check that soon though)

I think every t-case I’ve taken apart had a bad needle bearing for the 4wd output shaft in the front cone. It can be replaced by just removing the front cone I think, but it won’t be fun.

Thats better than removing the whole case. I might check that first.
 
is it clutch related? does the noise stay the same with clutch in and out? you said its not noisy in 2wd? does it get more pronounced with speed?
Noise is there with the clutch in and out. not 2H that I can hear. Not sure on speed. I feel like I am hearing it more when I slow down. But that could also be because its a noisy and my hearing sucks for a 35 year old. I am going to dig into it soon but I have another project I am diving into now..... I dont think its the throw out bearing though because I have heard that before.

I just could not look at the rust anymore down there on the rockers and floor pan. I am not sure it was worse than I thought but it for sure was not good. it had alot of sitting moisture and mud in there along with a few other goodies. I started cutting the floor along the pinch weld. and then cut out the floor pan. still not done with the front body mount and the rear floor support. I am going to need to find some sort of metal boxed stock to remake the floor support at the ends where it meets the rocker. Mine were way worse that I thought. I didnt think they were rusty untill they all broke hahaha.
