Slowly but surely..got the driver side taken apart and cleaned today. Hopefully can paint components tomorrow and reassemble Monday.

Taking the intermediate shaft apart was a new experience. One that I have no idea if I did correctly. And a total PAIN. I think the bearings were dang near fused to the metal. I followed the directions in the FSM and I’ll tell you what there was no amount of “light tapping” that was gonna get those spider bearings out. I put the shaft in a vice and had to beat the absolute crap out the bearings to remove them.

I’m assuming this slip joint in the middle of the intermediate shaft should actually slip?

I am beating the absolute crap out this intermediate shaft with a BFH holding one end trying to get the 2 ends apart to clean up the splines and throw some grease in. Can anyone confirm that there should be movement in the slip joint? If there should be movement should it be able to be moved by hand or is it something that only moves with the full weight of the rig on the steering components?

Lastly, I called cruiser outfitters and Spector to see if they carried the boot/dust cover ripped in the attached photo and neither could find it. Anyone else have any ideas to replace it?
 
Thanks @RUSH55 I’ll get it apart and lube it up. Not a premium resto by any stretch. This is a get this 55 ready for summer camping mission. But out of curiosity why would you not put the boot back on? Reduce likelihood of catching crap in the boot?

Also, what lube would you guys use? Moly like I’m putting in the knuckles or bearing grease? Probably a what kind of underwear do you like question but just thought I’d ask!

My reasoning is that it’s like a shock boot and will trap dirt and moisture inside. Most of the splines should be protected by the female section of the shaft, making the protection offered by the boot minimal.

Anti-seeze should work for the splines, but anything would be better than nothing.
 
Painting day today. We always have a weird stretch in February where the temps are crazy warm. Hi today was 64. Managed to get all the parts painted for the knuckle rebuild. I’m not sure I did the best prep job but it’s better than what it was! Fingers crossed it’ll last. I’d like to have a blast cabinet and take things down to bare metal next time I go this far. Pretty sure this will hold up until I pull this piggy apart again.

@RUSH55 it did spray on very nice. I’ve never used this product before and when you initially begin spraying (at least for me) there was no color tone which worried me. I guess the smart thing to do would have been to practice a bit on some cardboard but I just dove in. It took 5 or 6 spray passes for the black color to start building up. My first couple passes looked clear and I thought I’d bought the wrong color 😂 Checked it out this morning and it looks pretty nice. I was hurrying a bit the closer kick off, so I have a couple runs but as I’ve said this is project get this bad boy ready for summer camping not a concourse resto.

I have to do a knuckle rebuild on my 45 ASAP and might try using the rust bullet per @WarDamnEagle just to see which is easier moving forward. As always thank you for the recommendations gents.
 
Put in some work today. Kinda like riding a bike but kinda not 😂😂 been a few years since I did this job. The driver side is going to go much quicker tomorrow I anticipate. The Asco selector came apart when I was finishing up and I couldn’t get it together the way it was meant for the life of me. Oh well, I’ll do a little mud research tonight and see what I can come up with.

The Asco selector came apart when I was finishing up and I couldn’t get it together the way it was meant for the life of me.
Take it over to the bench and play with it for a little while. It’ll begin to make sense. Take the other side off to compare with if you need to. Just be careful not to lose the detent ball in the center section if you decide to take it completely apart.
 
Can anyone confirm there shouldn’t be a thrust washer in my rebuild kit? (I think that’s what it’s called). It’s a washer with an extrusion (like the extrusion in the lock washer) that fits in the key way on top of the spindle as well as the 2 big 56mm nuts and the lock washer?

Found out the other day posting in the 40 section that brake pads on a 78’ 55 don’t have shims so I guess it wouldn’t surprise me if this year didn’t have the thrust washer. Before I go any further I should probably figure this out.

The kit I bought from Cruiser Outfitters and installed in my '76 FJ40 a few months ago didn't have a thrust washer in it.

I can't tell you if a 78 would use one or not, but I've never seen a rebuild kit have a washer in it. The washer isn't a wear item, so reusable. I would think it does need the washer, but just my guess.
