Yeah I know where you're coming from with height. being built like an orangutan has its disadvantages! My commuter car has no sunvisor in it because it blocks my vision.

I would not be worried about torsional (twisting) stiffness. I would be more worried about bending (maximum deflection) or buckling. I like the idea of the T-Slot aluminum bar, or you could find a piece of aluminum "unistrut".

I love unistrut but never seen it in almminum
 
6061 Aluminum tubing is a great choice - strong, stiff and light. Round, square, or rectangular will give plenty or torsion strength. 0.063" wall 1.25" round is incredibly strong and light. If you want more vertical load carrying capacity you could go to a 1x2x0.063 rectangle section. At 44" span you could do pull-ups on that. Steel Conduit is super cheap (EMT, IMC, Rigid).
Weld on end fittings and T's or bend if you want to get real fancy.
It's very hard to crush - takes a vice or hammer.
Tack on Expanded Metal for decking.

It was my first choice have 100's of feet of conduit on the rack.:) The pipe Im using is thicker walled than GRC and slightly narrower. In my ghetto test lab GRC had slightly more flex.
 
Campteq plus a crapload of food..........sounds like a recipe for rollover - id use something light and probably go for some less calorie dense foods. ;)
 
I'm a big fan of the 80/20 materials, it's the most flexible "erector set" type of product out there. The 10-Series is only 1" so a 1010 rail is 1"x1", a 1020 is 1"x2". My Prinsu rack uses the 1020 product for the cross bars. Super strong and very minor deflection even on the 1010 product. The channels make adding and positioning accessories a snap.
